地地球温暖化防止の観点から,自動車などの産業機械の高効率化が求められている.この産業機械の高効率化を実現するためには摺動部の摩擦を低減することが重要である.従来,油潤滑下での摩擦低減技術として微細テクスチャによる摩擦低減技術の研究が行われている.特に摺動方向前方に壁面を有し,これに向けて摺動面から沈下する勾配を有する微細テクスチャ(以下,3次元微細形状)による摩擦低減技術が注目されている.本研究では,この3次元微細形状を高い能率で加工できる加工技術として,塑性加工を応用したMicro Form Rolling法(以下,MFR法)を提案し,MFR法を実現するために必要な要素技術の研究を行った. まず,塑性加工を応用したMFR法による3次元微細形状の加工を実現するために,インデンテーション法を用いて3次元微細塑性加工メカニズムの検討を行った.その結果,工具形状や加工条件が加工される3次元微細形状の加工形状に与える影響を明らかにできた.また,これらの結果から3次元微細塑性加工メカニズムの検討を行った.その結果,3次元微細形状の端面角度は工具押付け角度を変えてもほとんど変化しないが,工具稜部の半径の大きさに反比例して低下することから,本実験での加工条件の範囲では3次元微細形状の端面部は工具端面と被加工物との接触ではなく,工具稜部と被加工物との接触によって形成されることがわかった. 続けて,弾塑性変形シミュレーションを用いて,さらに詳細な3次元微細塑性加工メカニズムの解析を行った.解析では非対称三角形形状の工具を被加工物に垂直に押付けて3次元微細形状を加工する加工状態について計算を行い,3次元微細加工現象の検討を行った.その結果,工具形状が加工される3次元微細形状の加工形状に与える影響および,加工時に工具内部に働く応力に与える影響を明らかにした.またMFR法用ローラ工具の長寿命化を実現するために,これらの結果を基に加工形状に大きな影響を与えずに,加工時に工具内部に働く応力を低減できる工具形状の検討を行った.その結果,工具外周部の全ての端面に適切な勾配を設けることで,加工される3次元微細形状の加工形状に大きな影響を与えずに,加工時に工具内部に発生する応力を大幅に低減できることを明らかにした. さらに本研究で提案しているMFR法においてキー技術の一つとなるローラ工具の加工技術について検討を行った.ローラ工具の材料として検討している超微粒超硬合金を用い,ローラ工具の加工を行うために不可欠なマイクロメートルオーダーの微細な溝加工を行うための研削加工技術の検討を行った.その結果,新たに開発した超硬合金ボンドの砥石を用いることで,研削加工時の加工力による被加工物の破損などを起こさずに加工することが可能な加工技術を開発することができた. 上記の結果を基にMFR法の加工装置およびローラ工具を製作し,焼入れ鋼への3次元微細形状の加工実験を行いMFR法による3次元微細形状の加工の検討を行った.その結果,製作したMFR法の加工装置およびローラ工具によって3次元微細形状の加工を高能率で行うことができることがわかった.また上記の弾塑性変形シミュレーションの結果を基に,加工時に工具に発生する応力を低減できる長寿命ローラ工具の設計,製作を行い,その効果の検討を行った.その結果,新たに設計したローラ工具は従来のローラ工具に対して4倍以上の耐久性を有していることが確認できた. 最後に, 3次元微細形状による摩擦低減効果を実証するために,3次元微細形状を加工した試験片の摩擦特性の評価を行った.3次元微細形状およびお椀状の断面形状を持つ微細形状を加工した試験片を製作し,内接2円筒試験および往復摺動試験にて,摩擦特性の評価を行った.その結果,どちらの試験においても3次元微細形状は,お椀状の断面形状を持った微細形状に対して,より高い摩擦低減効果があることがわかった. 本研究により,自動車部品等の産業機械に3次元微細形状による摩擦低減技術を適用することが可能となり,これらの機械の高効率化が可能となった.
