▼ In this study, the optimal parameters focuses on decreasing the stress difference between two materials and increasing productivity and yield. The size of Quad Flat No leads (QFN) packaging are getting smaller, and laser dicing also gradually replaces the diamond cutting to avoid delamination. Therefore, Taguchi method and Analysis of variance (ANOVA) are used to determine the optimal parameters in the laser dicing, and surface of dicing path is analyzed by Energy-dispersive X-ray spectroscopy (EDS). Different material plating are diced by different laser wavelength and the dicing results are compared in the this study. There are many re-depositions in the dicing path after laser dicing because the carbon compound reacts with other element. The carbon content in Ultraviolet (UV) laser dicing packaging is smaller than Infrared (IR) laser. The IR laser has the same dicing situation between different materials, but the UV laser would decrease dicing effectiveness when dicing harder materials. The different shrinkages rate of two materials lead to discontinuous stress in high temperature and high molding pressure Ball Grid Array (BGA) process, therefore this study carries out finite element analysis to improve the processing. From Taguchi experiment method and ANOVA, the optimal parameters of IR laser are 90 mm/s for speed, 90 times for pass, 80 kHz for frequency, and 60 % for power, and the most significant contribution of factor is speed with 36%. The optimal parameters of UV laser are 90 mm/s for speed, 90 times for pass, 65 kHz for frequency, and 70% for power, and the most significant contribution of factor is speed with 38%. From simulated results, the optimal parameters of uniform design are 31.7 MPa for molding pressure, 171.61Â°C for temperature, and 358.33 Î¼m for shoulder width. The best parameters of response surface method are 42.57 MPa for molding pressure, 185Â°C for temperature, and 800 Î¼m for shoulder width. The two experimental methods have different trends. According to real products, the interaction exists in factor of processing, so the response surface method is more accurate than the uniform design. ▼ The thesis is to find out the longest fatigue life of the flip chip ball grid array (FCBGA) package by changing the geometry of copper pillar bump. The probability of failure of the package due to fatigue damage is then greatly reduced. The fatigue damage of a flip-chip package (FCBGA) in cyclic thermal loading via both experiment and simulation is investigated. Experiments were divided into two parts. First, Shadow MoirÃ© was used to evaluate the warpage of a package at elevated temperature. Then, we conducted the thermal cyclic experiments to obtain the fatigue lives. Utilizing Surface Evolver we can predict the solder joint shape after reflow. Then, the finite element analysis ANSYS is adopted to build up models under thermal cycling to obtain deformations of entire package. Also, the software of ANSYS is used to model the FCBGA packages with the statistical experimental design of Taguchi method L18 (21Ã37) orthogonal array setting parameters and to study the degree of effect for each factor. Eventually, we use the analysis of variance to obtain the contribution of each factor and to identify the significant degree for various parameters by variance error integration. The cyclic thermal loading tests and numerical simulation results show that copper pillar conducted the Ti/Cu/Cu/Ni of UBM type and ENEPIG of surface finished have the highest fatigue life under cyclic thermal loading. Attributed to the Al trace between copper pillar and die, the accumulated strain energy density per temperature cycle is a minimum. Thus, it exhibits longer fatigue life. Taguchi Method is introduced to find optimal control factors for FCBGA reliability. According to the obtain results, the effects of solder balls reliability are ball height, UBM diameter, pillar bump thickness and UBM type, and their contributions are 55%, 17%, 12% and 11%, respectively. The UBM diameter and PI opening affect the contribution of reliability performance to 54% and 20% for ELK layer compared with other controlling factors of high significance and impact. The UBM diameter and PI opening affect the contribution of reliability performance to 50% and 23% for Al trace. The findings of this study provide the manufacturers some suggestions for the optimal level of copper pillar bump, cutting cost hopefully, enhancing FCBGA reliability, and shortening manufacturing period, and improving the cutting edge of the products. The purpose of the present dissertation was the development and optimization of HVOF and APS thermal spray coatings from nanophased materials, using the Taguchi design of experiments method. The influence of grit–blasting on surface roughness and coating adhesion strength was also studied. Moreover, an evaluation of air quality inside the building of a thermal spray industry was performed.For the Fe–31Mo–2C coatings, the optimized nanophased coating properties meet the current conventional coating specifications. The oxide content was larger in the nanophased coating and the Mo particles were smaller and more widely dispersed. FeO and Fe3O4 were formed during spraying, which act as solid lubricants. The formation of martensitic and amorphous phases were detected, while there were no Fe peaks, thus indicating that the initial powder nanostructure was not maintained in the coating after deposition. The coefficient of friction of the nanophased coating showed an improvement of 30% compared to the respective coefficient of the conventional coating. The wear was initially higher, because of the higher surface roughness, however as the tests evolved, the wear rate was similar for both nanophased and conventional coatings.Regarding the Fe–1,5Cr–1,1C coatings, FeO and Fe3O4 were also formed in this case. The nanostructure was maintained in the coatings, as a result of lower electrical power and higher particle size. The nanophased coating exhibited lower coefficient of friction and wear compared to the conventional one.Regarding the HVOF WC–12Co nanophased coatings, part of the initial powder nanostructure was maintained in the coating. The formation of Co3W3C was observed, because of the dissolution of WC into the Co matrix. The reduction of the particle size of the nanophased powder led to severe decarburization phenomena, similar to the conventional coating. The addition of Al reduced coating porosity, increased microhardness and limited the dissolution of WC to Co3W3C. The coefficient of friction was similar for both the nanophased and the conventional coating, while the addition of Al increased the coefficient. The wear of the coatings was negligible and could not be defined. The abrasive wear of the counter body was lower in the case of the nanophased WC–12Co coating and higher in the case of the conventional coating and showed a linear correlation with the coating microhardness.Regarding grit–blasting, it was found that larger grit size led to higher surface roughness and coating adhesion strength. Finally, results showed that the measured airborne particles and heavy metals concentrations were low and well within the limits set by national and European legislation.

▼ In the MEMS process, a thin film is likely to be coated on a substrate. Residual stress is established in the coating upon cooling to room temperature because thermal expansion coefficients of the thin film and the substrate are different. The residual stress in the coating not only causes bending but also affects the quality of coating. This thesis discusses the relationship of the residual stress and its distribution with the parameters of the process and the thickness of the ITO thin film that is coated on the Si-substrate. Four parameters of coating process - coating time, sputtering power, working pressure, and argon flow rate â are considered here. In the experiment, each parameter is set to one of three levels, consistent with the Taguchi Method, yielding nine combinations. For each of the nine combinations, three Si-substrates are used. Measurements are made at nine points on each Si-substrate. Two sets of the in-plane displacement of the coating from two different angles of the screen can be measured by using digital image correlation technique. The obtained sets of in-plane displacements can be used to calculate the out-of-plane displacement, the components of residual stress in the x-direction and the y-direction can be calculated using the modified Stoneyâs equation. The equivalent residual stress is calculated from these components of residual stresses, and the coefficient of variation is calculated from the average and standard deviation of the equivalent residual stress at the nine points on the Si-substrate. Finally, the distribution of residual stress in coating is discussed with reference to the experimentally obtained coefficient of variation. The experimental results indicate that the coating time and the sputtering power importantly affect the magnitude of residual stress, but the working pressure and the argon flow rate have very little effect. Additionally, the experimental results show that the residual stress distribution is affected by coating time, sputtering power, argon flow rate and working pressure, in order of declining strength of the effect. The coating time most strongly affects the coating process. As the coating thickness increases, the residual stress decreases and the variation among measurements made of three Si-substrates of same combination declines. Restated, the precision of the experimental measurements improves with the coating thickness, but the distribution of residual stress becomes less uniform. Advisors/Committee Members: T. N. ▼ In metalworking, rolling processes tend to induce non-uniform residual stress distributions in workpieces, resulting in various defects, such as edge waves and center buckles of the piece. Thus, tension leveling is commonly employed to correct these defects. The finite element method (FEM) can be employed to examine the performance levels of tension-leveling processes. However, developing an FEM model is extremely time-consuming because deformation types may vary, and all residual stress elements of the defective workpiece after rolling must be individually input into the model. Therefore, the present study involves designing a program that rapidly models defective sheet metal workpieces, facilitating finite element analysis and substantially reducing modeling times when FEM is employed to simulate the performance levels of tension leveling processes of defective workpieces after rolling. Using Marc, a finite element analysis solution, and the C programming language, an automated modeling program was developed to construct finite element 3D models of the tension-leveling processes used to treat workpieces that exhibit edge wave and center buckles after rolling. Users simply input relevant data, such as material parameters, sheet specification, wave type, wave quantity, wave size, wave position, residual stress distribution following the rolling process, and tensility, into the Q&A interface and the program automatically generates a finite element model. The proposed automated modeling program reduces modeling times by more than 95%, presenting a simple data input interface that easily and automatically generates models regardless of the complexity of the defects or distributions. In summary, numerous model simulations were successfully completed using the proposed program. Combined with the Taguchi method, the proposed program can be used to observe workpieces that demonstrated asymmetrical edge wave defects, demonstrating how variations in relative wave-workpiece sizes and the tensile variations affected the removal rate of residual stress. ▼ The objective of this research was to evaluate the technical and economic feasibility of employing an electric field to enhance the dewatering performance of two types of biological sludge by a pilot-scale plate and frame filter press. In this work a biological industrial sludge and biological municipal sludge were collected and tested, respectively. Through the jar testing, it was found that a low molecular weight cationic polymer or medium molecular weight cationic polymer with a dose of 0.008 wt% would yield a satisfactory flocculation for the biological industrial sludge, whereas an iron-based coagulant with a dose of 0.08 wt% would meet the conditioning need of the biological municipal sludge. To find out the optimal dewatering conditions for the concerned sludges, experimental designs based on the Taguchi method were adopted. More specifically, L8(27) and L18(21Ã37) orthogonal arrays were selected for the biological industrial sludge and biological municipal sludge, respectively. Among others, applied mechanical pressure and time, electrode array, and electrodewatering time were operating parameters of concern. Test results showed that a 10-15% increase of dewatering efficiency for both sludges was obtained for the parallel circuit and parallel series circuit. However, the filtrate quality deteriorated, particularly in pH, turbidity, and chemical oxygen demand. In addition, due to ohmic heating the temperature of filtrate might raise to 80 âor even higher depending on the operating conditions employed. Thus, the filtrate should be recirculated back to the wastewater treatment system for proper treatment. To find out the significant controlling factors and optimal operating conditions for electrodewatering in a more scientific manner, the final sludge cake moisture and energy consumption for each test was subjected to formal analysis and analysis of variance. For biological industrial sludge, the flocculant type and applied filtration pressure were found to be the most significant controlling factors for the final sludge cake moisture, whereas the applied electric field strength for the power consumption. In the case of biological municipal sludge, however, the electrode array was the most significant controlling factor for both final sludge cake moisture and power consumption. At last, the optimal operating conditions theoretically obtained for electrodewatering were subjected to the respective verification tests for both biological industrial sludge and biological municipal sludge. Test results showed that a final sludge cake moisture of 67.1Â±3.9% and energy consumption of 72.6 kWh/ton dry solids were obtained for the former sludge, whereas 68.1Â±3.4% and 18.6 kWh/ton dry solids for the latter sludge. These results validated the predictions made by the Taguchi method. Therefore, it may conclude that electrodewatering is technically and economically feasible for treating both biological industrial sludge and biological municipal through the electrokinetics-assisted filter press system employed in this work. Technologically advanced industries of the modern world such as space research, missile, automobile, nuclear, medical, mould tools and die making industry demand use of complex and intricately shaped components made from exotic alloys and high strength and temperature resistive materials. Over the years, the Wire Electrical Discharging Machining (WEDM) process has been acclaimed as a competitive and economical nontraditional machining process to produce complex and intricate shapes of components for various industries. Further, the development of newer and more exotic materials with different thermal properties or advanced materials such as Incoloy 800, Titanium alloy and AISI D3 tool steel have challenged the viability of the WEDM process for future manufacturing environment. Optimization techniques are required to identify the combination of parameters for achieving required cutting performance in WEDM process. Grey relational analysis combined with Taguchi method was applied to determine the optimum machining parameters for the WEDM process. Analysis of variance was used to find out the significant factors affecting the machining performance such as material removal rate, surface roughness and Kerf width. The surfaces machined by WEDM were examined using Scanning Electron Microscope to study the surface integrity and features. The study reveals the elimination of surface defects such as large pockmarks, cracks, craters and recast layer.The regression statistics proved that the mathematical models developed, have a high precision and they can be used to predict the levels of material removal rate, surface roughness and kerf width with a 95% confidence level. The mathematical model has been subsequently validated for the selected machining parameters, by examining the deviation between experimental and predicted values. The analysis has shown that deviation is well within the acceptable limits for the techniques employed.

O processo de fundição sob pressão de alumínio tem se desenvolvido significativamente nas últimas décadas, ocupando um lugar de destaque na indústria por produzir componentes de engenharia inovadora. Dentre os problemas de qualidade deste processo, o mais recorrente é a porosidade causada por vários fatores, dentre eles os parâmetros do processo que são de difícil determinação, sendo comumente selecionados por meio da abordagem de tentativa e erro. A presente dissertação buscou responder a pergunta: Como determinar a melhor configuração de parâmetros do processo de fundição sob pressão de alumínio para minimizar a porosidade nas peças produzidas? Tendo como objetivo a melhoria da qualidade de uma peça de alumínio, fundida sob pressão, por meio da redução da porosidade. A principal contribuição desta dissertação concentra-se na aplicação do método de Taguchi utilizando dados categóricos ordinais (classes de porosidades) como característica de qualidade, por meio da análise da relação sinal-ruído ponderada. Os resultados dos experimentos foram analisados a partir do efeito médio dos fatores e da análise de variância (ANOVA). Como conclusão os parâmetros de temperatura do metal e velocidade de primeira e segunda fase de injeção foram os mais significativos na redução da porosidade da peça estudada. E ainda, o método de Taguchi alcançou o resultado esperado, trazendo significativa redução de porosidade na peça estudada por meio da otimização dos parâmetros do processo.

The aluminum die casting process has developed significantly in recent decades, occupying a prominent place for producing innovative engineering components. Among quality problems of this process is porosity due to several factors, including the process parameters that are difficult to determine, and are commonly selected by trial and error approach. This paper sought to answer the question: How to determine the best set of parameters of the aluminum die casting process to minimize porosity in the parts produced? Aiming improving die casting aluminum parts quality through reducing porosity. The main contribution of this paper focuses on the application of Taguchi method using ordinal categorical data (porosity classes) as a quality characteristic, by analyzing the weighted signal-to-noise ratio. The experimental results were analyzed from the average effect of factors and analysis of variance (ANOVA). In conclusion parameters metal temperature and speed of the first and second injection phase were the most significant in reducing the porosity of the part studied. Also, the Taguchi method achieved the expected result, bringing significant reduction of porosity in the part studied by optimizing the process parameters.

▼ The objective of this study was to employ an electric field to enhance the dewatering performance of two types of biological sludge by a pilot-scale plate and frame filter press. Meanwhile, the occurrence of phthalate esters (PAEs) in the sludges was analyzed to evaluate the removal efficiencies of PAEs. Through the jar test, emulsified flocculant (0.03 wt%) and powdered strong/weak cationic flocculant (0.01 wt%) were selected as conditioning agents for biological municipal sludge (BMS) and biological industrial sludge (BIS), respectively. In addition, the quality of filtrates, varations of filtrate temperature and current densities during the dewatering process were also measured aiming to investigate the influence of these factors on removal efficiencies of PAEs. To find out the optimal dewatering conditions for the concerned sludges, experimental designs based on the Taguchi method were adopted. The moisture content of sludge cake, energy consumption, and percentage of filtrate volume due to electrodewatering against total filtrate volume were the parameters of concern. Under the optimal conditions, the moisture contents of sludge cakes were 62.62% and 65.64% for BMS and BIS, respectively. The corresponding energy consumptions were determined to be 34.98 kWh/ton and 98.15 kWh/ton, respectively. In this study eight PAEs (including DMP, BBP, DEP, DnBP, DEHP, DnOP, DiNP and DiDP) were analyzed. The detection frequencies and concentrations of detected PAEs were different one to another. The dectection frequencies varied from 0 to 100%. The concentrations of PAEs in the liquid phase and solid phase were in the ranges of 0.013-2363.0 Î¼g/L and 21.4-7232 Î¼g/kg, respectively. Due to their detection frequencies of 100%, DnBP and DEHP were selected to evaluate their recoveries and removal efficiencies during the tests. The average removal efficiencies of DnBP and DEHP were found to be 86.95% and 74.78%, respectively for BMS and 70.93% and 87.41%, respectively for BIS. To summarize, it was obvious that the dewatering efficiencies of BMS and BIS increased when an electric field was applied. Meanwhile, the removal efficiencies of PAEs also significantly increased. It appeared that the electrodewatering process employed in this study was technically and economically feasible for various biological sludges. Advisors/Committee Members: Gordon C. C. ▼ ABSTRACT In this study, two chemical mechanical polishing (CMP) wastewaters were treated by crossflow electro-microfiltration. Also studied are the effects of operation parameters on their treatment efficiencies. In the semiconductor industry, presently, CMP has become the key technique to provide global planarization on interlevel dielectrics (ILD) and metal layers of wafers. In general, the post-CMP cleaning process will produce a great quantity of CMP wastewater. Normally, CMP wastewater consists of abrasives of high concentration and stability, chemicals (e.g., oxidant and surfactant), and a tremendous mass of de-ionized water. Because of the negatively charged suspended solids in CMP wastewater, crossflow electro-microfiltration was used to treat this type of wastewater. By applying an electric field to the system, the negatively charged suspended solids were expelled from the membrane surface moving toward the anode. Not only reducing the cake formation on the membrane, enhancement of the filtration rate and permeate flux have also been found when an external electric field is applied to the filtration system. In this investigation, CMP wastewaters obtained from wafer fabs A and B were first characterized by various standard methods. In CMP wastewater A, the suspended solids were found to have a high negative zeta potential, about â78 mV. Its electrical conductivity was determined to be 127.2 Î¼S/cm. Before testing, each CMP wastewater was pre-filtered using a filter paper of 1.2 Î¼m in pore size. An experimental design based on the Taguchi method was employed. The L9 orthogonal arrays were utilized to investigate the effects of four experimental factors ( i.e., electric field strength, crossflow velocity, transmembrane pressure, and membrane pore size) on the filtration rate and permeate quality in the crossflow electro-microfiltration system. When the electric field strength applied was lower than the critical electric field strength, increases of the electric field strength, transmembrane pressure, and membrane pore size were found to be beneficial to the filtration rate. The experimental results were further subjected to the analysis of variance and regular analysis. For both CMP wastewaters A and B, the electric field strength and membrane pore size were determined to be very significant parameters. In this filtration system, the optimal treatment efficiency could be achieved by using a higher electric field strength, lower crossflow velocity, higher transmembrane pressure, and larger membrane pore size. The quality of permeate thus obtained was even better than the tap water quality standards. Therefore, the permeate might be worth recycling for various purposes. ▼ Direct laser deposition is a category of additive manufacturing. Its process lets metal powder be fed through a coaxial high-energy laser beam, then the melted powders drops into the molten pool and deposits on the substrate to form a cladding layer. However, the geometry of the cladding layer varies with the process parameters. For the users of the laser deposition technique, the powder mass flow rate, carrier gas flow rate, laser power and scan rate, affecting the cladding, are important parameters. If these working parameters canât be controlled, the quality of the cladding layer height and layer width would not be ensured. In addition, it might cause waste of cladding materials, workpieces, the carrier gas, and time, etc. In response to the technical challenges of the laser deposition, Stellite 6 powder chosen as cladding material and the medium carbon steel S45C selected as the substrate were used to experiment the cladding layer height and layer width of the forming parameters for improving the cladding process. First, the two-stage optimization experiment was carried out by using Taguchi method with the mass flow rate, carrier gas flow rate, laser power, and scan rate as parameters. The result shows the cladding layer height between 1.4 mm and 0.4 mm the additive layer is effective and easy to achieve under this range of layer height. Then, the cladding layer width between 2.0 mm to 3.0 mm was tested to map to the established Gaussian laser energy density model, and to find the power density threshold of the forming width boundary. According to the given laser power and scan rate, based on the Gaussian laser energy density model, the cladding layer width can be predicted. In order to meet the application requirements of laser deposition, the multi-track cladding path overlap were tested by combining the results of cladding layer height and layer width experiments. By selecting the aspect ratio between 0.25 to 0.35, and setting the overlapping rate as 25%, 30%, 35%, 40%, 45%, and 50%, experiments were carried out. As a result, the improved surface quality of multi-track cladding can be obtained by judging the maximum waviness contour value. Based on the results of this study, a set of forming parameters database from single-track to multi-track cladding is provided for direct laser deposition. ▼ Lean Six Sigma is a method used to improve the quality and efficiency of processes by reducing variation and eliminating wastes (non-value added activities) in an organisation. The concept of combining the principles and tools of Lean Enterprise and Six Sigma has been discussed in the literature. The majority of Lean Six Sigma applications in private industry have focused primarily on manufacturing applications. The literature has not provided a framework for implementing Lean Six Sigma programmes in non-manufacturing or transactional processes like those in the Entertainment Media industry. The Saudi Broadcasting Corporation (SBC), like many other industries in Saudi Arabia, has high occupational safety risks, such as electric, fire and fall hazards which often occur in the media workplace. These risks are considered very costly and affect productivity and employee morale in general. The main objective of this research is to provide a synergistic approach to integrating occupational health and safety programmes and Lean Six Sigma tools using the DMAIC (Define-Measure-Analyse-Improve-Control) problem-solving method to strengthen and assure the success of safety programmes in the Saudi Broadcasting Corporation (SBC). This research identifies the roadmap (i.e. activities, principles, tools, and important component factors) for applying Lean Six Sigma tools in the media industry. A case study addressing the safety issues that affect employees’ performance within the Saudi Broadcasting Corporation (SBC) TV studio is used to validate work outlined in this research. Furthermore, the Bayesian Belief Networks (BBN) method is used to understand the probability occurrence of safety hazards. The application of the Taguchi Experimental Design method and other Lean Six Sigma tools, such as Cause and Effect diagrams, Pareto principles, 5S, Value Stream map, and Poka-Yoke have been incorporated in to this research. The application of Lean Six Sigma DMAIC problem-solving tools resulted in significant improvement in safety within SBC. The average electrical hazard incident decreased from 2.08 to 0.33, the average fire hazard incident decreased from 1.25 to 0.08, and the average fall hazard incident decreased from 3.42 to 0.17. The research has important implications for the company and its employees, with positive outcomes and feedback reported by top management, the senior technicians, and experts. The research improved the safety by reducing electrical, fire and fall risks. The Safety training sessions are one of the most significant factors that improve their safety awareness. It is observed that Lean Six Sigma problem-solving tools and methods are effective in the Saudi Broadcasting Corporation (SBC).

▼ Long Term Evolution-Advanced (LTE-A) system is operated with cellular technology based on frequency reuse. Due to the co-channel interference between cells, one cell‟s performance is decided by not only its own configurations but also other cell‟s settings. Therefore, joint optimization of antenna parameters in LTE-A cellular networks is the key to maximizing coverage and capacity. This can be achieved by setting the antenna parameters such as azimuth orientations and tilts to the optimal values. Nevertheless, the large number of cell parameters and the interdependencies between these parameters make it difficult and time-consuming to optimize a cellular network. In practice, the joint setting of the parameters of all cells with irregular layout and coverage areas becomes an important and challenging task. There are several methods to search for the optimal settings of a cellular network. One commonly used search method is Simulated Annealing (SA). SA can produce good results in cellular network optimization, but it takes a long time and its performance can easily be degraded if the input parameters are misconfigured. Other methods include the trial-and-error approach that requires manual selection of parameter values and has no guarantee for good results, and the brute-force approach that searches through all possible combinations of parameter values and is thus computationally prohibitive. Among the various algorithms proposed for this time-consuming optimization task, the iterative approach based on the Taguchi method (TM) is a recent development that has been shown to be promising. This thesis presents some further improvements to the TM-based approach aiming at enhancing optimization performance and reducing computational complexity. The proposed improvements include the use of the mixedlevel Nearly-Orthogonal Array (NOA) to cater for the different optimization ranges of different types of parameters, an improved mapping function to select testing values that are more representative of the optimization range, and a hybrid approach using multiple NOAs with decreasing number of experiments to exchange small degradation in optimization performance for significant reduction in computational complexity. The effectiveness of the proposed improvements is demonstrated by numerical examples.
