After more than a quarter of century of active research metal matrix composites and newlinemore particularly aluminium matrix composites are beginning to make a significant newlinecontribution to aerospace automotive and electronic industrial practice Although newlinethese composites have been successfully introduced in few commercial applications newlinetheir potential of wide spread application is still impeded due to the challenges in newlinemachining these materials Although EDM die sinking of these materials was newlineinvestigated by many researchers relatively very less attention was paid toward newlinemachining of these materials using WEDM which is one of the most widely applied newlinenon conventional machining process today The present work is therefore an attempt newlineto investigate and reveal some of the facts associated with machining of these newlinematerials using WEDM newlineThe work was divided into following phases 1 Screening Experiments 2 Parametric newlinestudies on WEDM machinability of A359 and multi objective optimization using newlineRSM and Grey relational analysis 3 Parametric studies on WEDM machinability of newlineA6061 multi objective optimization using RSM and Grey relational analysis 4 newlineComparative study between two types of wire electrode 5 Investigations on surface newlinecharacteristics of the machined part 6 Comparison between machining characteristics of newlinethese two different composites and 7 Development of semi empirical models for MRR newlineand surface finish and comparison between the RSM model and semi empirical model newlinepredictions with the experimental observations newline In the screening experiments Taguchi s experimentation strategy was used In these newlineexperiments nine machining parameters ontime offtime servo voltage maximum newlinefeed speed wire speed wire tension ignition current open voltage and flushing newlinepressure along with one composite specific parameter namely ceramic volume fraction newlinewere included Based on the results of these experiments the input parameters of the newlineparametric study were chosen newlineThe results of multi objective optimization using a novel newlinecombination of RSM and Grey relational analysis were found to be very promising newlineThe material removal rate was found to improve significantly at reasonably smooth newlinesurfaces newlinethis work has contributed to the knowledge of WEDM of composite materials newlineby putting forward the complexities associated with the process during machining of newlinethis most challenging class of materials newline newline newline
