A Dissertação que se pretende desenvolver decorre em ambiente industrial numa empresa, em que as principais áreas de actuação dizem respeito à injecção e maquinação de alumínio. Os componentes aí injectados e maquinados, são componentes que servirão posteriormente a indústria automóvel num vasto leque de aplicações, desde componentes para sistemas hidráulicos de travagem e componentes para sistemas de lubrificação. Nesta dissertação foi abordada a temática da redução do tempo de paragem não planeada numa linha de maquinação, pelo que se elencaram as principais causas que originavam essas paragens. Recorrendo à metodologia SMED, e a um vasto conjunto de técnicas auxiliares de determinação de causas como os 5 WHY´s, diagrama de Ishikawa, 5S e Kaizen, foram propostas diversas melhorias para a optimização do procedimento de troca de modelo, incluindo um conjunto de regras que visam a sustentabilidade do processo a médio e longo prazo. Com as melhorias adoptadas, verificou-se uma redução de 27,9% no tempo total de troca de modelo comparativamente com o tempo registado antes da implementação da metodologia SMED. Destaca-se a redução de 75% no tempo de montagem e desmontagem dos dispositivos no 3ºProcesso da linha em estudo. Revelou-se também crucial que para a implementação da técnica SMED ser bem sucedida em termos de eficiência e sustentabilidade, devem ser adoptadas um conjunto de diversas ferramentas “Lean Management” e de normalização do trabalho.

The thesis to be developed due to the industrial environment in a company where the main areas of activity relate to the injection and machining aluminum. The components that there are injected and machined, are subsequently used in the automotive industry in a wide range of applications from components for hydraulic braking systems and hydraulic lubricating systems. This dissertation addressed the issue of reducing unplanned downtime in a machining line, having identified the main causes that originated these stops. Using the methodology SMED, and a wide range of technical aids determination of causes such as 5 WHY's Ishikawa diagram, 5S and Kaizen, several improvements were proposed to optimize the procedure for exchanging model including a rule set aimed at the sustainability of the process medium and long term. With improvements adopted, there was a 27.9% reduction in total time of exchanging model compared to the time recorded before implementing the methodology SMED. We highlight the 75% reduction in the time of assembly and disassembly of the machining devices on the 3rd Process, of the line under study. Has also proved crucial to the implementation of SMED technique to be successful in terms of efficiency and sustainability should be adopted a set of different tools "Lean Management" and standardization of work.

Examensarbetet utfördes på Volvo Construction Equipments anläggning i Hallsberg. Projektet utgick på att studera materialhanteringen i tankmonteringen. VCE monterar idag cirka 50 hydraul- och bränsletankar om dagen och har uppemot 20 olika typer av tankar för Volvos hjullastare och ramstyrda dumprar. Tankarna monteras i ett rum med renhetsklassning vilket utgör svårigheter i hur bland annat material får hanteras och förvaras i rummet. Idag förvaras materialet för dessa tankar i monteringslokalen i de fyra monteringsstationerna. Monteringsstationerna har begränsat med plats för material och behöver återfyllas ifrån mellanlagret utanför lokalen. Kundavvikelser på grund av fel monterade tankar är ett problem och kan ha koppling till materialet. I Volvo CE:s ständiga utvecklingsarbete med effektivitet och kvalitetssäkring i fokus ifrågasätts dagens läge inom materialhantering och kvalitetssäkring. Volvo CE misstänker att läget idag inte är optimalt och önskar en utredning på hur materialhanteringen kan effektiviseras för framtida produkter med hänsyn till renhetssklassningen samt hur monteringsfel kan minimeras med eventuella hjälpmedel. Efter observationer samt samtal med montörer och ansvariga kunde en nulägesbeskrivning skapas i syfte få en överblick över problemområdet och inhämta kunskap om projektets avgränsningar. Utifrån observationer och intervjuer ur ett Lean-perspektiv samt med Lean-verktyg utformades en nulägesanalys. Slöserier identifierades med 7+1 metoden, tankmonteringen visade brister i 5S arbetet. Rotorsaksanalyser på 7+1 slöserierna och bristerna i 5S utfördes och förbättringsmöjligheter visades. Kittning som med i materialförsörjningen presenterades som förbättringsförslag där materialhanteringen skulle minimeras för montörerna vilket skulle leda till ökat fokus och ökad kvalitet på monteringen. Kittning eliminerar även behovet till att förvara material i monteringslokalen. VCE rekommenderas att i det fortsatta arbetet studera följande: • Hur kittning kan implementeras på olika nivåer i tankmonteringen• Poka Yoke. Hur risken för felplock eller felmontering kan minimeras med hjälp om konstruktioner eller färgkodningar• Digitalisering av monteringslokalen. Datorer vid varje bås med ständigt uppdaterade monteringsrutiner kan minimera risken för fel.

This thesis was carried out at Volvo Construction Equipment's facility in Hallsberg. The project was based on studying material handling in the tank assembly. VCE currently assembles about 50 hydraulic and fuel tanks a day and has up to 20 different types of tanks for Volvo wheel loaders and dump trucks. The tanks are mounted in a room with purity rating which poses difficulties in how materials may be handled and stored in the room, among other things. Today, the material is stored for these tanks in the assembly room of the four assembly stations. ▼ This PhD project aims to develop a cost modelling system to support lean product and process development. The system enables the designers to assess the design along with associated manufacturing processes and provides decision support at an early development stage. Design assessment at early development stage can help designers to take proactive decisions, eliminate mistakes and enhance product value. The developed cost modelling system to support lean product and process development incorporates three lean product and process development enablers, namely set-based concurrent engineering, knowledge-based engineering, and mistake-proofing (poka-yoke). To facilitate above explained lean enablers, the system architecture contains six modules, six separate groups of database, a CAD modelling system, and a user interface. The system modules are: (i) value identification; (ii) manufacturing process/machines selection; (iii) material selection; (iv) geometric features specification; (v) geometric features and manufacturability assessment; and (vi) manufacturing time and cost estimation. The group of database includes: (i) geometric features database, (ii) material database, (iii) machine database, (iv) geometric features assessment database, (v) manufacturability assessment database, and (vi) previous projects cost database. A number of activities have been accomplished to develop the cost modelling system. Firstly, an extensive literature review related to cost estimation, and lean product and process development was performed. Secondly, a field study in European industry and a case study analysis were carried out to identify current industrial practices and challenges. Thirdly, a cost modelling system to support lean product and process development was developed. Finally, validation of the system was carried out using real life industrial case studies. The system provides a number of benefits, as it enables designers to incorporate lean thinking in cost estimation. It takes into consideration downstream manufacturable process information at an early upstream stage of the design and as a result the designer performs the process concurrently and makes decisions quickly. Moreover, the system helps to avoid mistakes during product features design, material and manufacturing process selection, and process parameters generation; hence it guides toward a mistake-proof product development. The main feature of the system, in addition to manufacturing cost estimation, is set-based concurrent engineering support; because the system provides a number of design values for alternative design concepts to identify the feasible design region. The major contribution of the developed system is the identification and incorporation of three major lean product and process development enablers, namely set-based concurrent engineering, knowledge-based engineering and poka-yoke (mistake-proofing) in the cost modelling system. ▼ This PhD project aims to develop a cost modelling system to support lean product and process development. The system enables the designers to assess the design along with associated manufacturing processes and provides decision support at an early development stage. Design assessment at early development stage can help designers to take proactive decisions, eliminate mistakes and enhance product value. The developed cost modelling system to support lean product and process development incorporates three lean product and process development enablers, namely set-based concurrent engineering, knowledge-based engineering, and mistake-proofing (poka-yoke). To facilitate above explained lean enablers, the system architecture contains six modules, six separate groups of database, a CAD modelling system, and a user interface. The system modules are: (i) value identification; (ii) manufacturing process/machines selection; (iii) material selection; (iv) geometric features specification; (v) geometric features and manufacturability assessment; and (vi) manufacturing time and cost estimation. The group of database includes: (i) geometric features database, (ii) material database, (iii) machine database, (iv) geometric features assessment database, (v) manufacturability assessment database, and (vi) previous projects cost database. A number of activities have been accomplished to develop the cost modelling system. Firstly, an extensive literature review related to cost estimation, and lean product and process development was performed. Secondly, a field study in European industry and a case study analysis were carried out to identify current industrial practices and challenges. Thirdly, a cost modelling system to support lean product and process development was developed. Finally, validation of the system was carried out using real life industrial case studies. The system provides a number of benefits, as it enables designers to incorporate lean thinking in cost estimation. It takes into consideration downstream manufacturable process information at an early upstream stage of the design and as a result the designer performs the process concurrently and makes decisions quickly. Moreover, the system helps to avoid mistakes during product features design, material and manufacturing process selection, and process parameters generation; hence it guides toward a mistake-proof product development. The main feature of the system, in addition to manufacturing cost estimation, is set-based concurrent engineering support; because the system provides a number of design values for alternative design concepts to identify the feasible design region. The major contribution of the developed system is the identification and incorporation of three major lean product and process development enablers, namely set-based concurrent engineering, knowledge-based engineering and poka-yoke (mistake-proofing) in the cost modelling system. ▼ Lean Six Sigma is a method used to improve the quality and efficiency of processes by reducing variation and eliminating wastes (non-value added activities) in an organisation. The concept of combining the principles and tools of Lean Enterprise and Six Sigma has been discussed in the literature. The majority of Lean Six Sigma applications in private industry have focused primarily on manufacturing applications. The literature has not provided a framework for implementing Lean Six Sigma programmes in non-manufacturing or transactional processes like those in the Entertainment Media industry. The Saudi Broadcasting Corporation (SBC), like many other industries in Saudi Arabia, has high occupational safety risks, such as electric, fire and fall hazards which often occur in the media workplace. These risks are considered very costly and affect productivity and employee morale in general. The main objective of this research is to provide a synergistic approach to integrating occupational health and safety programmes and Lean Six Sigma tools using the DMAIC (Define-Measure-Analyse-Improve-Control) problem-solving method to strengthen and assure the success of safety programmes in the Saudi Broadcasting Corporation (SBC). This research identifies the roadmap (i.e. activities, principles, tools, and important component factors) for applying Lean Six Sigma tools in the media industry. A case study addressing the safety issues that affect employees’ performance within the Saudi Broadcasting Corporation (SBC) TV studio is used to validate work outlined in this research. Furthermore, the Bayesian Belief Networks (BBN) method is used to understand the probability occurrence of safety hazards. The application of the Taguchi Experimental Design method and other Lean Six Sigma tools, such as Cause and Effect diagrams, Pareto principles, 5S, Value Stream map, and Poka-Yoke have been incorporated in to this research. The application of Lean Six Sigma DMAIC problem-solving tools resulted in significant improvement in safety within SBC. The average electrical hazard incident decreased from 2.08 to 0.33, the average fire hazard incident decreased from 1.25 to 0.08, and the average fall hazard incident decreased from 3.42 to 0.17. The research has important implications for the company and its employees, with positive outcomes and feedback reported by top management, the senior technicians, and experts. The research improved the safety by reducing electrical, fire and fall risks. The Safety training sessions are one of the most significant factors that improve their safety awareness. It is observed that Lean Six Sigma problem-solving tools and methods are effective in the Saudi Broadcasting Corporation (SBC).

Auf Grund der stetig ansteigenden Ansprüche der Kunden, in Bezug auf Qualität, Kosten und der raschen Erfüllung von Bedürfnissen, müssen Unternehmen große Anstrengungen auf sich nehmen, damit sie konkurrenzfähig bleiben. Deshalb erlebten Qualitätsmanagement-Methoden in den letzten Jahren einen „Boom“. In dieser Arbeit soll nun untersucht werden, welche Qualitätsmanagement-Methode die größte Kostenersparnis im Hinblick auf die Beschaffungsstrategie mit sich bringt, unter der Annahme, dass die Steigerung der Qualität erfolgreich ist. Zu Beginn werden die Methoden (JIT, Kanban, Poka Yoke, Six Sigma) vorgestellt und die Ziele, deren Nutzen, sowie die wesentlichen Punkte der Implementierung und Probleme, die bei der Nutzung entstehen können, erläutert. Im Anschluss werden die Methoden mit dem Economic Order Quantity Modell verglichen, um festzustellen, welches System die größte Kostenersparnis bietet. Dabei wird angenommen, dass das Unternehmen die Qualität erfolgreich verbessern konnte, und somit die Kosten der Lagerhaltung, der fehlerhaften Teile und jene für schlechte Qualität als Vergleichskriterien herangezogen werden. Daraufhin werden die Berechnungen anhand von Zahlenbeispielen veranschaulicht und untersucht, wie sich die Veränderung einzelner Parameter auf den Kostenvorteil auswirkt. Der Vergleich der unterschiedlichen Methoden zeigt, dass Just in Time den größten Kostenvorteil bietet, und dass die Wahrscheinlichkeit von fehlerhaften Teilen den größten Einfluss auf den Kostenvorteil hat. Der Kostenvorteil sinkt je geringer die Wahrscheinlichkeit von Fehlern ist. Abschließend wird noch ein Ausblick auf Möglichkeiten zur Erweiterung der beschriebenen Modelle gegeben.

Due to the continual increasing demand of customers, concerning quality, costs and the fulfillment of requirements, businesses have to undertake great efforts for remaining competitive. Therefore quality management methods experienced a real “boom” in the past few years. The purpose of this diploma thesis is now to investigate which quality management method leads to the biggest cost savings under the assumption, that the aim of improving quality is successful. At the outset the methods (JIT, Kanban, Poka Yoke, and Six Sigma) are introduced and their aims, benefits and the most important steps of the implementation as well as problems, which can occur through the usage of the methods, are explained. Subsequently the methods are compared to the Economic Order Quantity model for determining the method that offers the largest cost savings under the assumption that the company is successful in improving quality thus the holding costs, costs for defective parts and those for poor quality are approached as criteria for comparison. Then the calculations are being presented in numerical examples and examined on how the modification of parameters affects cost advantages. The comparison of the different methods shows, that JIT offers the largest cost advantages and that the probability of defective parts has the strongest influence…

▼ Introduction: In today’s global world, supply chain and logistics operations have become far too complicated to be handled by individual firms. Nowadays, it is dealt by logistics and freight solution providing companies. The companies introduce an amount of flexibility for the firms doing their business. The performance of supply chain operations depends upon various dimensions such as location, quality, on-time delivery, dependability and cost. Reducing the operational costs by increasing effectiveness of process helps to gain a competitive advantage. Background: Logistics is a highly labour intensive industry. The primary role of a distribution centre as a supply chain element is to sort and forward the incoming goods(parcels) as effectively as possible within the minimum time. Due to the varied physical attributes of incoming goods/parcels, the sorting process in distribution centres involves different handling techniques. One such technique is the use of a parcel sorter conveyor system, there are various factors based on which the output increases or decreases in such systems. Flexibility is a factor that is seldom compromised, thus failing to operate effectively when volume increases, reduce a competitive advantage for the any distribution centre. Purpose: The purpose is to identify reasons for ineffectiveness during the process and find improvement opportunities which enables a distribution centre to handle more volume on a daily basis. Case: This single case study is carried out at a regional distribution centre aiming to grow regarding the number of suppliers and volume of handled parcels. Findings: The sources of ineffectiveness and improvement opportunities were identified (some of the improvement opportunities are case specific). Discussions: The study provides evidence that errors which are thought to be caused due to human actions can have other root causes, a synergetic approach is suitable in situations where high interdependency of variables exist. Conclusions: The study has focused on a single case study, conducting the similar type of study with other companies working within a similar environment can provide more generalisable evidence. Improvement should be seen with a mentality of sustaining, with high variability of changes occurring, there should be a focus towards continuous improvement as well.

Este trabalho propõe diretrizes para avaliar sistemas de gestão de poka-yokes (SGPK). As diretrizes foram desenvolvidas após revisão da literatura e estudos de caso destinados à identificação de boas práticas em organizações do ramo metalúrgico, metal-mecânico e automotivo. Em seguida, as diretrizes foram refinadas por meio de um estudo de caso no qual elas foram aplicadas para a avaliação de sete sistemas poka-yokes em uma empresa que utiliza práticas de produção enxuta (PE). As diretrizes propõem que os poka-yokes sejam avaliados com base em um conjunto de categorias (viabilidade econômica, gestão visual, manutenção, projeto e operação, estabilidade da produção e controle de qualidade), que são desdobradas em trinta características passíveis de avaliação. A aplicação das diretrizes no estudo de caso permitiu concluir que: (a) alguns dispositivos entendidos pelas empresas como poka-yoke podem estar distantes dos atributos necessários para caracterizar os mesmos como sistemas poka-yokes; (b) o avaliador precisa ter conhecimento técnico do processo em que o poka-yoke está instalado; (c) as diretrizes propostas podem ser utilizadas como subsídio para o desenvolvimento de novos sistemas poka-yokes; (d) a aplicação das diretrizes tende a ser mais útil para empresas que tem iniciativas de PE implementadas, visto que estas têm ênfase na redução de perdas e, se possuírem mapas de fluxo de valor, podem visualizar o impacto sistêmico de poka-yokes instalados em operações específicas.

This study presents guidelines to evaluate a management poka-yoke system. A literature review and the best practices review in organizations of branch metallurgy, metalworking and automotive preceded the development of the guidelines. Also, a case study was carried out with seven poka-yoke systems to validate the guidelines development in a company that uses lean production practices. The guidelines propose that poka-yoke systems be evaluated on a set of categories (economic viability, visual management, maintenance, design and operation, production stability and quality control), that are unfolded in 30 features capable of evaluation. The application of guidelines in the case study allowed to conclude that: (a) some devices understood by companies as poka-yoke may be far from the attributes necessary to feature then as poka-yoke systems; (b) the evaluator needs to have technical knowledge about the process where the poka-yoke is installed; (c) the guidelines proposed can be used as allowance for the development of new poka-yoke systems; (d) the application of the guidelines tends to be more useful for companies that have lean production initiatives implemented, because they develop efforts to combat wastes and, if they have value stream maps, they can see the systemic impact by poka-yoke systems in specifics operations.

▼ This report is the result of a bachelor thesis project conducted as the final part of the education in Innovation technique and Design at Karlstad University. The project itself was carried out at Tetra Pak, Lund and consisted of re-designing a component used in packaging machines, with the purpose of making it fool proof in terms of assembly. The mis mounting of this component could lead to inferior sealing quality in packages produced and in worst case leakage and spoiled content. The issue of the mis mounting has been raised by several customers and Tetra Pak is looking for a solution to improve the mounting. The methods used in this project are common in product development, such as the use of a design specification, generating solutions by various brainstorming methods and evaluating these concepts by different forms of matrices. In addition to common product development methods, other suiting methods such as CAT (Consensual assessment technique) has been used and theory in Poka-yoke solutions as well as Cognitive ergonomics has been studied. In the pre-studies, a rather wide study of different sources has been made to gather information on this technically advanced target component and converged them all by the principles of data triangulation. By involving user centred design theory, the entire methodology also extends to using the view of the users in all steps along the way. The resulting solution has been filed as a report of invention by Tetra Pak along with two other concepts which were deemed valuable for the company by the supervisor at Tetra Pak. This proposed concept is not only physically impossible to misplace, it also displays by colour marking how it is to be placed and reminds the assembler of the process by nearby instructions. The resulting CAD model shows this solution as technically fit for the machinery and a simple mock-up of the physical function of the solution shows how it would be impossible to mount incorrectly. The project resulted in 39 different concepts of various function, documented in an idea archive. This project has developed a proposed Poke-yoke solution which matches the product specification set by the company as well as two other solutions deemed of value by the company in terms of future use. The proposed use of the main solution shows potential in solving the issue at a reasonable expected cost while theoretically improving user cognition. The solution also requires very little physical change in the component and surrounding machinery, thus giving it great potential for retrofit ability.
