▼ The excellent high temperature microstructure stability, high strength, and oxidation resistance of intermetallics has for long driven the development of intermetallic based
alloys. More recent studies demonstrated attractive properties of eutectic intermetallic in the
Ni-
Al-
Zr systems. This thesis deals with study of binary Ni3Al+Ni7Zr2, NiAl+Ni7Zr2 and Ni3Al+NiAl+Ni7Zr2 ternary intermetallic eutectic
alloys in this system and includes the identification of compositions that would yield each eutectic structure and their microstructural characterization, mechanical and oxidation behavior. The thesis is divided into six chapters. Chapter 1 reviews the study on high temperature materials development and presents the objectives of work in the current thesis. Various experimental techniques used for alloy preparation (vacuum arc melting and vacuum suction casting), microstructural characterization (optical microscopy, scanning electron microscopy (SEM), transmission electron microscopy (TEM), x-ray Diffraction (XRD), electron probe micro analyzer (EPMA), differential scanning calorimetry (DSC)), compression tests, microhardness tests and thermo gravimetric analysis (TGA) are described in Chapter 2. The specific background of work related to each chapter together with experimental results and discussion are given in next three chapters. Chapter 3 reports the method of identification of the composition for each of the eutectic
alloys referred to above. The identification of alloy compositions of binary eutectics Ni3Al+Ni7Zr2 (
Ni-13.5Al-11Zr), NiAl+Ni7Zr2 (
Ni-19Al-12Zr) and Ni3Al+NiAl+Ni7Zr2 ternary eutectic (
Ni-18.4Al-11.6Zr) is carried out with the help of available liquidus projection of
Ni-
Al-
Zr system, and the iterative melting of numerous compositions that were refined to define the critical compositions for each eutectic. The microstructural features of these
alloys have been characterized using optical and electron microscopy. Phase identification is confirmed by X ray diffraction, EPMA and TEM. The microstructure of Ni3Al+Ni7Zr2 and Ni3Al+NiAl+Ni7Zr2 ternary eutectic alloy shows similar eutectic morphologies. The eutectic colony consists of lamellar plates at center and intermixed lamellar-rod irregular morphologies towards the boundaries of the colonies. However, the NiAl+Ni7Zr2 eutectic alloy shows a fine, lamellar plate morphology throughout the microstructure. The orientation relationship between eutectic phases is determined using TEM technique for each alloy composition. Onsets of melting and liquidus temperatures have been identified by Differential Scanning Calorimetry. Modified liquidus projections of
Ni-
Al-
Zr system near the Ni3Al+NiAl+Ni7Zr2 ternary eutectic region have been derived from present experimental work. Chapter 4 focuses on understanding the mechanical behaviour of these individual eutectics at room temperature and high temperature. An attempt has been made to correlate the microstructure and mechanical properties of eutectics by measuring room temperature hardness, compressive yield strength…

▼ The thesis introduces a novel alloy system based on submicron distributions of intermetallic phases realised through eutectic solidification in the ternary system
Ni-
Al-
Zr. Various compositions in this system comprising of intermetallic phases distributed in different eutectic structures show ultra-high strength at temperatures upto 700°C combined with reasonable tensile plasticity, exceptional oxidation resistance and high temperature structural stability. Intermetallics have long been used in high temperature
alloys systems such as in the classical
Ni-base superalloys that derive their strength from nanoscale dispersions of the aluminide, Ni3Al(γ’) in a matrix of disordered fcc
Ni (γ), alloyed with expensive, high density refractory elements such as Re and Ru. The high temperature applications of intermetallics derive from their strength retention to high temperatures, creep resistance enabled by low diffusion rates, and attractive oxidation resistance based on high concentration of elements such as
Al that forms stable oxides. Several decades of effort on the development of new generation of intermetallic
alloys through the 80’s and 90’s have gone unrewarded, with the exception of TiAl based
alloys that are now used in recent generation aircraft engines. The promise of intermetallics as high temperature candidate materials is limited by their poor ductility or toughness arising from several intrinsic properties such as low grain boundary cohesive strength (in the case of Ni3Al) or an insufficient number of slip systems (as in NiAl) or extrinsic effects such as embrittlement by hydrogen (Fe3Al) that derive fundamentally from the existence of directionality in bonding.
However, low ductility or toughness can often be alleviated by limiting the length scale for slip. We have therefore examined the possibility of combining intermetallics in the form of eutectic structures, potentially limiting slip lengths within each intermetallic constituent. Eutectic structures in binary systems limit the choice of intermetallic combinations so that finding such combinations with engineering potential is difficult. On the other hand combinations of three elements or more would enable a significantly larger set of permutations of eutectic intermetallics, provided the constituent binary phase diagrams contain either eutectic or peritectic reactions involving intermetallic phases, as well as intermediate intermetallic phases.
The ternary
Ni-
Al-
Zr system met our criterion in several ways. The
Ni-
Al binary phase diagram shows a peritectic reaction from liquid and NiAl (Pm 3m, B2 with a lattice parameter of 0.288nm) to form Ni3Al (Pm 3m, L12 with a lattice parameter of 0.356 nm), intermetallics that have been extensively investigated in earlier literature. The
Ni-
Zr system shows a peritectic reaction between liquid and the Ni7Zr2 (C12/m1 with a lattice parameters a=0.469nm, b=0.823nm, c=1.219nm) phase to form the intermetallic Ni5Zr
(F 43m with a lattice parameter of 0.670nm). Further the NiAl and Ni7Zr2 are both intermediate phases…

▼ A large number of advanced structural materials are based on metallic materials
where alloying additions play a key role in imparting the required properties.
Most of the commercially important aluminium
alloys are classified by the
nature of the alloying additions. Among them the 2219, 2618, 5086, and 7075
are important class of lightweight
alloys that plays critical role in modern
engineering application. However, despite having a series of commercially useful
aluminum
alloys for commercial applications the increasing need of improved
performance requires newer development in particular for applications that
require high strength at elevated temperatures and performance at extreme
environments.
Precipitations of the intermetallic compounds containing copper during thermal
treatments play a very important role in developing high strength aluminium
alloys. Although, these precipitates are stable at fairly high temperatures, the
rapid coarsening of these second phase precipitates (e.g. Al2Cu), leads to loss of
strength at elevated temperature. Several approaches are explored to overcome
this problem. One of them is to utilize non-equilibrium solidification route, which
can increase solid solubility and hence increasing the precipitate density. Nonequilibrium processing can also alter the selection pathway of the competitive
phases and evolution of the microstructure. Recently, non–equilibrium solidification by suction casting technique is becoming increasingly popular for casting of metallic materials of any shape. In this technique solidification is effected by sucking the molten alloy into water cooled copper mold using a suction force resulting from the differences between the melting chamber in
Argon gas pressure and casting chamber under vacuum.
The present thesis aims to develop a set of newer
alloys with small amount of
alloying additions primarily based on nickel that can retain reasonable strength
at high temperature by utilizing the non-equilibrium solidification route. In
addition to
Ni (≤ 0.10at.%), the thesis present results of the effect of minor
addition of Sc and
Zr as ternary and quaternary additions. Following a short
review in chapter 2, Chapter 3 presents the experimental techniques adopted for
both preparation of
alloys and their characterization.
Chapter 4 deals with the results of alloying of aluminum with minor amount of
nickel. The
Ni in the range of 0.05-0.20at% was used to develop a high temperature template, containing a set of hardening intermetallic compounds to increase the strength of the host matrix. The microstructural investigations of
the suction cast
alloys reveal a characteristic feathery microstructure. At higher magnification the microstructure reveals the presence of fine dispersions of a
second phase. Both x-ray and transmission electron microscopy confirms the phase in the dispersions to be primarily crystalline Al9Ni2 phase having a monoclinic crystal structure. This phase does not exist in equilibrium phase diagram. Only at higher concentration one can observe equilibrium…

▼ A castable alloy, i.e., one that flows easily to fill the entire mold cavity and also has resistance to hot tearing during solidification, must invariably contain a sufficient amount of a eutectic structure. For this reason, most traditional aluminum casting
alloys contain silicon because the aluminum-silicon eutectic imparts to the alloy excellent casting characteristics. However, the solidus temperature in the
Al-Si system does not exceed 577°C, and the major alloying elements (i.e., zinc, magnesium, and copper) used with silicon in these
alloys further lower the solidus temperature. Also, these elements have high diffusivity in aluminum and so, while they enhance the room temperature strength of the alloy, they are not useful at elevated temperatures. Considering nickel-base super
alloys, whose mechanical properties are retained up to temperatures that approach 75% of their melting point, it is conceivable that castable aluminum
alloys can be developed on the same basis so that they are useful at temperatures approaching 350 °C.
A castable aluminum alloy intended for high temperature applications must contain a eutectic structure that is stable at temperatures higher than 600°C, and must contain second phase precipitate particles that are thermodynamically stable at the service temperature. Transition metal trialuminides with the general chemical formula AlxTMy in which TM is a transition metal, are excellent candidates for both the eutectic structure and the precipitate particles. In this research, the use of transition metals in the constitution of aluminum casting
alloys is investigated with emphasis on the morphology, crystallography, and mechanisms of formation of the various phases.

▼ High electrical conductivity
Al-Zn-TM (TM=Transition metals)
alloys with improved mechanical properties and thermal resistance are developed with an integrated computational material engineering (ICME) strategy. From a series of
ab initio density functional theory (DFT) simulations assessing combinations of ternary
alloys,
Al-Zn-
Ni and
Al-Zn-
Zr are determined as
alloys with relatively high electrical conductivity compared to several other ternary
Al alloy combinations. The zero-temperature stable structure of precipitates formed in these
alloys are determined from computed enthalpy of formation as L1
2, with particular focus of examining the influence of Zn on stabilizing the desired L1
2 precipitate phase.
Scanning transmission electron microscopy (STEM) is used to examine the role of Zn addition on the morphology and phase transformation of precipitates formed in the
alloys. Elemental mapping and energy-dispersive X-ray spectroscopy (EDX) in STEM mode demonstrate the enrichment of Zn,
Zr and
Ni in the precipitate phases. Moreover, mechanical and electrical properties of the
alloys are determined. The results indicate that Zn addition improves microhardness and strength but reduces electrical conductivity, creep and thermal resistance of
Al-
Zr and
Al-
Ni alloys. Zn also has the potential to enhance the ductility of
Al-
Zr alloy by increasing work hardening through reduction of the alloy stacking fault energy.

▼ The
Al-
Zr system is used to form a thermally stable strengthening phase in high temperature aluminum-base casting
alloys. These
alloys have good strength at elevated temperature due to the precipitation of coherent metastable Al3Zr particles upon decomposition of the supersaturated
Al-
Zr solid solution by a carefully designed heat treatment. Formation of the Al3Zr particles occurs by a peritectic reaction, which decrees that once formed, the particles cannot be dissolved by a solid-state homogenization process. Accordingly, melting the alloy must serve as the homogenization step of the precipitation hardening process; and solidification during casting must serve as the quenching step. Unfortunately, a prohibitively fast solidification rate is necessary to obtain a solid solution with as little as 0.4%
Zr in
Al. It is found that adding Cr to
Al-0.4wt%
Zr binary alloy makes it easier to form the supersaturated solid solution, and the ternary
Al-0.4wt%
Zr- 0.8wt%Cr alloy has better room and elevated temperature tensile properties than the binary
Al- 0.4wt%
Zr alloy. Various one-step and two-step isothermal aging cycles were investigated in order to arrive at the optimum aging schedule for the
Al-0.4wt%
Zr-0.8wt%Cr. It is found that soaking the alloy at 400C for 24 hours is optimum; and employing a two-step aging schedule reduces the aging time without sacrificing strength. The two- step aging schedule includes soaking the alloy at 375C for 3 hours and then at 425C for an additional 12 hours. Examination of the precipitates that form in the
Al-0.4wt%
Zr-0.8wt%Cr with High Resolution Transmission Electron Microscopy (HRTEM) shows that they have the L12 crystal structure. Energy Dispersive Spectrometry (EDS) shows that the particles contain only aluminum and zirconium whereas the matrix is a solid solution of chromium in aluminum. Hence, it is suggested that zirconium strengthens the
Al- 0.4wt%
Zr-0.8wt%Cr alloy by a precipitation hardening mechanism and chromium further enhances the strength by solid solution strengthening.

▼ Nickel based superalloys are high temperature materials which find application as blade and disc components of jet engines due to their ability to retain their mechanical properties at temperatures close to 0.8 of their melting point. The modern day nickel based superalloys are multicomponent
alloys, containing up to 12 alloying elements which are added in balanced proportions to achieve high temperature strength and microstructural stability, Re and Ru have been the recent additions made to superalloy compositions in the last two decades. But the roles of Re and Ru in terms of partitioning among the phases γ and γ’ and its effects on mechanical properties are still not clear. Hence an effort was made to study their effects under constrains of constant volume fractions of γ’ and misfit between γ and γ’, to isolate effects that result purely due to composition. Three model alloy systems (two ternary and one quaternary) of the type
Ni-
Al-xRe,
Ni-
Al-yRu and
Ni-
Al-xRe-yRu, x=2.5/4 and y=2.5/6 with minor additions of 1.4 Hf and 0.07 C for reasons of castability were synthesized by investment casting. This thesis deals with the solidification related aspects of these
alloys.
Chapter 1 deals with a brief overview of
Ni based superalloys in terms of their physical metallurgy, processing, microstructure and the effects of Re and Ru studied in literature. These are summarized and the objective of thesis laid out. The experimental details of the techniques employed for studying the cast structure such as optical microscopy, scanning electron microscopy, electron probe microanalysis and differential scanning calorimetry are discussed in Chapter 2
In Chapter 3, the experimental results concerning microstructure, chemistries (local and global), differential scanning calorimetry and supporting Thermo-Calc based simulations are presented. The composition of the directionally solidified
alloys were estimated using quantitative EPMA spot analysis after homogenizing them to the best possible extent. The cooling rates experienced by the bottom, middle and tip sections (25mm, 150mm and 295mm respectively from chill plate) of the model
alloys during casting was estimated using ProCASTTM simulations. The simulations show the cooling rates to vary from 12.5 K/min to 6 K/min, corresponding to the range of thermal gradients 3000 K/m to 1500 K/m from bottom to tip sections. These estimations were performed assuming a constant withdrawal velocity of 24 cm/hr.
The morphological evolution of cast structure from bottom to tip section of the
alloys was studied at a coarse scale with the aid of optical microscopy. A tendency towards increased branching of dendrites to form well developed tertiary arms is observed on moving from bottom to tip sections. Quantitative measurement of primary and secondary arm spacings (PDAS and SDAS) indicate that PDAS values increase from bottom to middle section and then saturates, whereas the SDAS values show an increase from bottom to tip sections. Also, the PDAS and SDAS values of MA-3 were observed to be…

▼ The present work aims at developing a new class of high temperature
alloys based on ordered
intermetallic compound that forms coherently with the matrix during solid state transformation.
The chosen intermetallics have L12 ordered structure, which is a derivative of fcc unit cell.
Most popular example of this fcc derivative is Ni3Al that is critical in developing high strength
at high temperatures (~900°C) in commercially successful
Ni based superalloys. Similar
ordered structures form either in stable or metastable form can act as a main strengthening
constituent in
Al and Co matrices.
For example Al3Sc, Al3Zr, Al3Hf can be dispersed in fcc
Al matrix that are stable at
temperatures ~ 400°C due to very low diffusivity of transition metals (Sc,
Zr, Hf etc.) in the
matrix. However, due to low solid solubility of these transition metals, the obtained volume
fraction of these precipitates in the matrix is not sufficient to provide adequate room
temperature strength.
In fcc Co matrix, stable Co3Ti phase with L12 ordered structure forms with cuboidal
morphology. However, besides having lower melting point, the precipitates have large misfit
that lowers thermal stability at high temperatures. Recently, addition of
Al and W with a proper
ratio in Co is reported to lead the formation of metastable Co3(
Al,W) L12 ordered phase in fcc
α-Co matrix. This provides significant strength at high temperatures (~ 900°C). The main
drawback for these
alloys is their high densities (9.6 to 10.5 gm.cm-3) due to the requirement of
compulsory addition of W (~ 15 to 25 wt%) for stabilising the ordered phase.
In the present work, these problems are overcome leading to the development of new class of
Al and Co
alloys. The thesis is organized in three parts. In the first part, the principles of
strengthening that can be optimized to develop newer high temperature high strength
alloys are
reviewed. The ordered L12 structure, which is the mainstay of the current effort of new alloy
development, is elaborated. In the second part we present the results of our effort to the
development a new class of high strength high temperature
Al alloys. A new approach has been
adopted to get a microstructure that contains both high temperature stable and room
temperature strengthening precipitates. This has been illustrated by two
Al rich compositions,
Al-2Cu-0.1Nb-0.15Zr and
Al-2Cu-0.1Hf-0.15Zr (at% unless stated otherwise). Addition of
Nb/
Zr or Hf/
Zr in
Al alloys leads to the formation of high temperature stable L12 ordered
spherical coherent precipitates in the fcc
Al matrix. Cu addition gives room temperature
strengthening θ’ and θ” precipitates. The arc melted
alloys were chill cast (suction cast) in the
form of 3 mm rods followed by a novel three stage heat treatment process, as shown below.
In the case of
Al-2Cu-0.1Nb-0.15Zr alloy, the chill cast structure consists of Cu rich phase at
the boundaries along the α-
Al dendrites while
Zr and Nb partition inside the α-
Al dendrites.
Aging at 400°C leads to an increase in the…

▼ Al-Zn-Mg-Cu-
Zr based AA7010 aluminum alloy belongs to the class of heat treatable
alloys and the semi-finished products are generally produced by hot rolling, forging or extrusion processes. It is well known that the thermo-mechanical processing parameters strongly influence both the evolution of texture as well as microstructure in the material. As a result, the semi-finished products exhibit anisotropy in mechanical properties causing legitimate concerns on the applicability of the
alloys. In the present thesis, a systematic study on the evolution of texture and microstructure and its implications on the mechanical properties anisotropy of AA7010 alloy has been attempted.
A brief introduction on the development of texture and its influence on the anisotropy of the mechanical properties of 7xxx series aluminum
alloys is presented first with a view to explore the scopes for further investigation. An overview of the relevant literature is described subsequently. The development of texture and microstructure in an
Al-Zn-Mg-Cu-
Zr based 7010 aluminum alloy during uneven, hot cross-rolling is presented. Materials processing involves three different types of uneven cross-rolling. The variations in relative intensity of the β-fibre components as a function of cross rolling modes have been investigated. It has been shown that the main attributes to the texture evolution in the present study are (a) cross-rolling and inter-pass annealing that reduce the intensity of Cu component following each successive pass, (b) recrystallization resistance of Bs oriented grains, (c) stability of Bs texture under cross-rolling, and (d) Zener pinning by Al3Zr dispersoids. The stability of the unique single, rotated Brass-{110}(556) component developed in the present alloy, during long term thermal annealing and cold rolling deformation has been systematically investigated further.
Subsequently, the influence of development of microstructure and texture on the in-plane anisotropy (AIP) of yield strength, work hardening behavior and yield locus anisotropy has been presented. The AIP and work hardening behavior are evaluated by tensile testing at 0o, 45o and 90o to the rolling direction, whilst yield loci have been generated by Knoop hardness method. It has been observed that in spite of having strong rotated Brass texture, the specimens show low AIP especially in peak aged temper. The in-plane anisotropy (AIP) of yield strength, and work hardening behavior of a heat treated 7010 aluminum alloy sheet having strong, rotated Brass-{110}556 component with different texture intensity and volume fraction of recrystallization has been further evaluated. It is observed that the AIP increases with increase in texture intensity and volume fraction of recrystallization.
In the subsequent chapter, the tensile flow and work hardening behavior are described using constitutive equations. Room temperature tensile properties have been evaluated as a function of tensile axis orientations in as-hot rolled as well as peak aged conditions. It has been found…

▼ In this PhD thesis we develop innovative, environmentally friendly, corrosion protective coatings for Al and Al alloys. We focus on conversion coatings based on the intrinsically conductive polymer of polypyrrole (PPY), as well as on coatings based on silanes, Ti and Zr oxides. Corrosion performance testing of Al surfaces prepared by these coatings confirm the compatibility with the paint /finish
PPY-based coatings were deposited onto the Al surface by means of in-situ polymerization methodology. At the optimized process conditions dense and uniform conversion coatings were delivered, as examined by means of Fourier-Transformed Infra-Red Spectroscopy (FTIT) and X-Rays Photoelectron Spectroscopy (XPX) (No Al peaks at the as-deposited specimens). Our coatings passed corrosion testing, thus proposing a rather promising method for the corrosion protection of Al and Al alloys. Our approach employs aqueous solutions, does not make use of hexavalent Cr and necessitate less water supply and energy, and thus is economically favored, compared to the conventional industrial method of chromating. However, the short pot life of the PPY solution hinders the large scale continuous production applicability, even though the final corrosion protection performance of PPY-based coatings is comparable to that of chromating.
Based on the promising results of the PPY-based coatings we exploited PPY as a pigment towards a novel primer formulation. PPY load up to 3%wt in alkydic resin improves the corrosion protection performance of Al alloys, compared to ZnCrO4 pigmented resin. Electrochemical corrosion testing shifts the open circuit potential of the coated Al electrodes, indicating that PPY is electrochemically active within the resin matrix.
Corrosion protection of Al alloys, Al 5005 in particular, was also pursued using silane-based coatings deposited via sol-gel method. First we tested the following formulation of silanes: Dynasylan SIVO 110, Dynasylan SIVO 111 and Synasylan SIVO 113. Corrosion current density (icorr) from Tafel polarization curves was 11-fold smaller compared to the reference specimen. Scanning Electron Microscopy (SEM) imaging of these samples indicate a thin, dense layer. X-ray Fluorescence (XRF) confirmed high Si concentration, while FTIR analysis shown the presence of Al–O–Si and Si–O–Si bonds on the metal surface.
The formulation that consisted from Dynasylan SIVO 110 and Dynasylan SIVO 112 attained a 13-fold smaller icorr compared to the reference specimen. From anticorrosion perspective this result is rather satisfactory. Water contact angle measurements show an increase in the hydrophobicity of these coating, which is consistent with improved corrosion protection performance in aqueous corrosive environments.
Formulations based on Zr compounds exhibited lower icorr compared to the reference specimen. SEM imaging reveal the formation of dendrite-like structures, that were grown throughout the coating, while the coating thickness in-between the dendrites is about 2-3 nm. The increased content of Zr, Si, O and…

▼ We have studied precipitate growth and coarsening in ternary
alloys using two different phase held models.
The first one is a ternary extension of the classical Cahn-Hilliard (C-H) model in which both the phases are characterized using conserved held variables i.e. composition (cB; cC ); mobility matrix and gradient energy efficient are the other input parameters in this model. In the second model, each phase is treated as separate, and phase identify cation is through a (non-conserved) phase held variable ; we have used a grand potential-based (GP) formulation, due to Plapp [1], Choudhury and Nestler [2], where interfacial energy and interface width, as well as free energy and diffusivity matrix for the relevant phases are the input parameters.
The first model i.e. the Cahn-Hilliard (C-H) type model is conceptually simple. The model for ternary is a straight forward extension of the binary. The grand potential (GP) formulation has the advantage of being able to incorporate thermodynamic database like Thermocalc in it.
We present below a summary of the findings of our research on (a) precipitate growth, precipitate coarsening, and (c) a critical comparison between results from phase held simulations and those from experiments on an
Ni-
Al-Mo alloy
Precipitate growth
In our study of precipitate growth in ternary
alloys, we end that when both the solute elements have the same diffusivity, precipitate growth behaviour in ternary
alloys is identical to that binary
alloys; specifically, we recover the temporal power law r2 = kgt relating the particle radius to time, and the growth kg depends only on supersaturation (i.e., equilibrium volume fraction of the precipitate phase), and is independent of the slope of the tie line.
However, when one solute element, (say, C) di uses slower than the other (i.e. (DCC =DBB) < 1,(where DBB, DCC are intertie suavities’ in the lab frame of reference), the ux of C at the interface is smaller than that of species B, causing the precipitate to become depleted in C and enriched in B; this process continues until the growth phase enters a scaling regime where we recover the temporal law for growth: r2 = kgt. In this regime, the tie line selected by the precipitate and matrix interfacial compositions is different from the thermodynamic tie line containing the alloy, a result first reported by Coates [3].
After validating our phase held model quantitatively through a critical comparison with Coates' theory of tie line selection, we have characterized the growth behaviour: specifically, we end that growth kg drops with decreasing value of DCC ; the magnitude of this drop is stronger for
alloys which (a) are on higher-C tie lines (i.e., the slope of the tie line is higher), and (b) have smaller precipitate volume fractions.
Precipitate coarsening
In our simulations, we end that precipitate coarsening does indeed enter a scaling regime where the temporal power law r3 = kt (which relates the average precipitate radius r to
(b) time t) is valid; the coarsening rate k depends, as expected,…

▼ When deformed at elevated temperature and slow strain
rates, some
Al alloys exhibits superplasticity, the ability to
sustain very large tensile elongations (sometimes over 1000%) prior
to failure in a generally isotropic manner. This property has been
exploited in industrial manufacturing processes such as
superplastic forming and quick plastic forming. This dissertation
investigated some aspects that are related to the deformation and
failure of
Al alloys at elevated temperature with numerical
simulations of multiple time and length scales. First, a finite
element method rigorously accounts for three main deformation
mechanisms in superplasticity, namely the grain interior
plasticity, grain boundary diffusion and grain boundary sliding is
given. The method was used to predict the constitutive response and
contribution of each mechanism to the total plastic strain based on
microstructures of an assembly of grains. The microstructure finite
element model is also used to conduct a systematic study of the
mechanisms of void growth in polycrystalline
Al AA5083 during
elevated temperature straining. Second, to further understand the
nature of grain boundary sliding, molecular dynamics simulations
are used to investigate the effect of vacancies, Si and Mg
impurities in the
Al grain boundaries on grain boundary sliding.
Finally, a multi-scale approach that links the microstructure based
finite element model to the continuum scale finite element
simulations of elevated temperature forming of
Al alloys is
proposed and used to study the bulge forming process. The work of
this dissertation should be useful toward making reliable
quantitive predictions of
Al and similar superplastic
alloys, and
ultimately modifying and designing engineered superplastic
materials that is suitable for various purposes.

▼ Selective laser melting (SLM) of metallic powders is an additive manufacturing technique that is widely employed to produce 3D components, and is fast becoming an important method for manufacturing near-net shape and complex metallic parts. In this thesis, a comprehensive investigation on the effect of SLM on the mechanical and corrosion properties of the
Al-12Si (AS), 316L stainless steel (SS), and 18(
Ni)-300 grade managing steel (MS) is investigated, with particular emphasis on the developing (micro- as well as mesa-)structure -property correlations. Detailed microstructural characterization combined with quasi-static tensile, fracture toughness, fatigue crack growth, and unmatched fatigue tests were conducted. The effect of post-SLM heat treatment as well as the scanning strategy (linear vs. checker board hatch style) was examined and the results are compared with those of conventionally manufactured (CM) counterparts. The SLM
alloys exhibit a mesostructured, in addition to the fine cellular structure along the boundaries. In a case of SLM-AS, the fine cellular structure imparts higher strength at the cost of ductility, while the mesostructured, which arises due to the laser track hatching, causes the crack path to be tortuous, and in turn leads to substantial increase in fracture toughness. This imparts significant anisotropy to the toughness while tensile properties are nearly-isotropic.
The experimental results of SLM-SS also show that higher tensile strengths properties with a marked reduction ductility. In spite of these, the fracture toughness, which ranges between 63 and 87 MPa.m0.5, of the SLM-SS is good, which is a result of the mesostructured induced crack tortuousity. Both tensile and toughness properties of SLM-SS were found to be anisotropic in nature. Upon aging SLM-MS, nanoscale precipitation of intermetallic compounds occurs within the cells that, in turn, lead in marked improvements in tensile strengths properties, but substantial reductions in ductility and fracture toughness. Overall, the mechanical performance, except ductility, of the SLM-MS after aging is found to be similar to that of CM-MS. Importantly, the lack of ductility does not lead to a reduction in toughness. Although the SLM-MS alloy possesses a mesostructured, no significant anisotropy in the mechanical behaviour is observed. The unnoticed studies on SLM-AS, -SS, and -MS reveal that the tensile residual stresses, gas-pores, and unmelted powder particles, can degrade the unmatched highest fatigue properties considerably and hence need be eliminated for high fatigue strength. Room temperature, electrochemical corrosion resistances (CRs) of SLM-AS, -SS and -MS in 0.1M NaCl solution were also evaluated and compared with those CM counterparts. While SLM improves CRs of AS and SS, it degrades that of MS. The results are discussed in terms of microstructural refinement and porosity that are common in SLM
alloys.

▼ Mg-Zn-Zr (ZK) alloys are widely employed in weight critical applications due to their high specific strength properties. Zinc and zirconium are added into the alloy for the purpose of forming precipitation hardening and grain refinement, respectively. However, both elements are likely to form some intermetallic compounds and may have effect on strengthening of the alloys. The purpose of this work was to explore this interaction to understand how to optimise the composition and processing of ZK alloys. In the present study, ZK60 with composition of 6 wt.%Zn and 0.6 wt.%Zr was heat treated by solutionizing and aging at various temperatures and times. The resultant microstructure was characterised by using optical microscope, X-ray Diffractometer (XRD), Scanning Electron Microscope (SEM), Transmission Electron Microscope (TEM) and the age hardening response determined by using Vicker's microhardeness testing. The results show that the interaction between zinc and zirconium causes stable compound formation, including hcp (Zn_2Zr) Laves phase and cubic Zn_2Zr phase. These compounds are distributed unevenly, causing beta'_1 strengthening precipitate to form inhomogeneously during aging. This reduces the strengthening effect of aging, e.g. low age hardening response. It has been shown that the areas containing Zn_2Zr particles are essentially free of strengthening beta'_1 precipitates, an undesirable microstructure. The aged hardening and strengthening of ZK60 alloys accounting for the interaction between Zn and Zr has been explored through a new model for ZK alloys. The simulated age hardening strengthening in ZK60 is similar to the combination of the grain size strengthening and solution strengthening. The prediction has shown that the benefit of adding zirconium, which is grain boundary strengthening improvement by refining grain size, is balanced by a depletion in age hardening response. The total strength is estimated to increase by 15% if the grain size, that is normally obtained by zirconium alloying, could be achieved by another grain refinement method without the loss of zinc solute. The experiments and the models have identified the importance of considering the interaction between Zn and Zr when optimising the processing and composition of ZK magnesium alloys. That had never been emphasised and very well presented. In particular, when ZK alloys are used in wrought applications, control of grain size by recrystallisation rather than Zr may be beneficial in enabling a greater age hardening response.

In the present work it was verified the accuracy of a proposed criterion to predict compositions of glassy alloys applied in the Zr-Ni-Cu system. This criterion combines the topological instability parameter (\'lâmbda\') and a thermodynamic parameter (\'deltah́) among the alloying elements. The two parameters correlate quantitatively the chemical composition with the glass forming ability. This criterion is a promising and simple tool to guide and reduce the tedious and intensive work of finding good compositions of glasses in metallic systems. In an attempt to prove the efficiency of such tool, the methodology was to calculate the parameter for the system of interest and prepare alloys in accordance with the compositions provided by the tool. The methodology of preparation of the alloys followed the electric arc- melting and subsequent use of fast cooling techniques, melt-spinning and splat-cooling for the production of metallic ribbons and discs, respectively, and a…

▼ Critical exploration of the minimalistic high strength low alloy aluminum (HSLA-
Al) paradigm is necessary for the continued development of advanced aluminum
alloys. In this study, scandium (Sc) and zirconium (
Zr) are examined as the main precipitation strengthening additions, while magnesium (Mg) is added to probe the synergistic effects of solution and precipitation hardening, as well as the grain refinement during solidification afforded by a moderate growth restriction factor. Further, pathways of recrystallization are explored in several potential HSLA-
Al systems sans Sc. Aluminum-titanium-boron (
Al-Ti-B) and aluminum-titanium-carbon (
Al-Ti-C) grain refining master
alloys are added to a series of
Al-
Zr alloys to examine both the reported
Zr poisoning effect on grain size reduction and the impact on recrystallization resistance through the use of electron backscattered diffraction (EBSD) imaging.
Results include an analysis of active strengthening mechanisms and advisement for both constitution and thermomechanical processing of HSLA-
Al alloys for wrought or near-net shape cast components. The mechanisms of recrystallization are discussed for
alloys which contain a bimodal distribution of particles, some of which act as nucleation sites for grain formation during annealing and others which restrict the growth of the newly formed grains.

▼ The demand of hydrogen, which is currently among the top industrial gases produced yearly in the world, will further increase due to the additional need for upgrading the low-grade crude feedstock and our endeavor to bring hydrogen economy a reality in the twenty-first century.Hydrogen produced at cheaper price would be essential for realizing hydrogen economy in real sense on a sustainable basis. Hydrogen if produced from coal-gasification would be available at very cheap price at least for medium-term on sustainable basis as countries like USA, Australia etc have huge coal reserves which can last for hundreds years. For producing hydrogen from coal-gasification, we should have efficient, cost effective and robust purification membrane which can separate hydrogen from other gases like CO etc. Conventionally, Pd and Pd alloy membranes are being used for filtration of hydrogen from other mixed gases in coal-gasification produce. But high cost of Pd have forced scientific community to explore the possibility of using alternate to Pd as separation membrane and amorphous alloy membranes have edge over crystalline one as the former posses higher solubility and less chances of embrittlement in presence of hydrogen. Under similar conditions of temperature and pressure, some metallic glass
alloys can absorb more hydrogen than their crystalline counterpart. This fact and the ductility of the amorphous
alloys, suggests that they may be more promising than crystalline inter-metallic compounds as a medium for hydrogen storage. Under the present circumstances,
Ni-Nb-
Zr amorphous alloy membranes are considered to be prospective candidate for separation membranes as they posses' permeability close to Pd. Apart from better performance, these amorphous alloy membranes also provide considerable cost benefits compared to Pd and Pd-alloy based membranes. In this study,
Ni-Nb-
Zr based amorphous alloy membranes series of (Ni0.6Nb0.4)100-xZrx, (Ni0.6Nb0.3Ta0.1)100-xZrx and (Ni0.42Nb0.28Zr0.30)100-xBx were successfully fabricated and subsequently coated with thin layer of Pd on both sides. As permeation of hydrogen through membranes is governed by the hydrogen solubility and diffusion of the alloy membranes, I analyzed these amorphous alloy membranes for hydrogen solubility, permeability and durability. Hydrogen permeability of (Ni0.6Nb0.4)70Zr30 alloy membrane was found to be 2.2410-8 mol H m / m2 s Pa0.5 at 200OC, which is comparable with Pd and Pd alloy membranes. This alloy also gave the highest hydrogen solubility of 0.65 (H/M) at 200OC. Using pressure-concentration isotherms, the diffusion coefficients were calculated and (Ni0.6Nb0.4)70Zr30 amorphous alloy membrane gave highest diffusion coefficient of 4.9110-10 m2/s followed by (Ni0.6Nb0.3Ta0.1)70xZr30 amorphous alloy membrane which gave a value of 3.9910-10 m2/s for diffusion coefficient. It was found that Ta addition resulted in overall increase in durability but at the cost of permeation, that means there exists a trade-off between permeation and…

▼ Sc(AlxNi1-x)2 is a pseudobinary C14 Laves phase and a potential interstitial hydrogen storage material or anode in a Ni-MH battery. A previous study showed that Sc1Al1Ni1 can store hydrogen reversibly; both interstitially and trough decomposition into ScH2 and AlNi. It is also known that the exact composition is very important for the hydrogen storage properties of pseudobinary Laves phases. This thesis work is aimed at synthesising Sc(AlxNi1-x)2 and study the effect of the Ni/Al ratio on the hydrogen absorption/desorption process as well as the interstitial storage capacity. Compositions with high nickel content had the highest capacity (at least 0.67wt% for ScAl0.66Ni1.34) and ones with high aluminium content had the lowest total storage capacity (0wt% for ScAl1.28Ni0.62). The former composition was also shown to absorb and desorb hydrogen during multiple cycles. Desorption of interstitial hydrogen from ScAl0.66Ni1.34 requires 4.6kJ/mol in activation energy.

In the present work, we study the magnetic properties in the site diluted two-state Ising model on a body-centered cubic lattice. As an application of this study, we has been obtained the phase diagram for Fe-Al alloys and comparisons between theoretical model and experimental data are made by using the exchange interaction between Fe atoms in the alloy up to the third power dependence on concentration q of Al atoms. We have used the differential operator technique to expand the analytical expressions that arise from the diluted Ising model and describe such behavior by means of magnetic clusters with one and two spins. A good agreement between the theoretical model and experimental data is also obtained for both the magnetization and to the lattice parameter, r as a function of q. In this approach, it is shown as a good alternative to other analytical and computational techniques used for the study of diluted magnetic systems. The analytical results obtained for bcc lattice were compared with the Monte Carlo technique to determine the degree of applicability of the model and confirm the validity of the results obtained analytically.

▼ Pack cementation is a promising technique to
synthesize hollow NiTi microtubes, which impart enhanced
heating/cooling efficiency and, thus, faster shape memory response.
Prior research investigating the effect of wire size on phase
evolution and Kirkendall pore formation during pack titanization
showed a significant difference between large (100 µm) and small
(25 µm) diameter wires. The first objective of this research is to
quantify the titanium deposition kinetics on intermediate-sized
Ni
wire (75 µm diameter) and determine the required coating time to
achieve the desired near-equiatomic NiTi composition. It also
explores an ex-situ study of the formation of a dual-pore structure
that forms in some of the wires and provides insight for future
in-situ investigations of the wire size effect on pack
titanizing.Even though binary NiTi shape memory
alloys offer
excellent biocompatibility, strength, and corrosion resistance,
their application is limited to less than 100 ºC. Hence, there is a
need to increase the transformation temperatures for
high-temperature applications, especially for aerospace
applications. Certain ternary alloying additions to NiTi form high
temperature shape memory
alloys (HTSMAs) as there is an associated
increase in the austenite-martensite transformation temperature
and, therefore, have attracted considerable attention from
researchers.
Ni-Ti-
Zr is one such HTSMA that provides the
additional advantages of weight and cost reduction as compared to
its platinum (Pt), gold (Au) and hafnium (Hf) counterparts. In the
current research, attempts were made to produce
Ni-Ti-
Zr wires by
co-depositing Ti and
Zr on
Ni wires using a halide activated pack
in a single step process. The samples gained
Zr content, but not
enough was deposited to increase the transformation temperature.
Moreover, a significant variation in the coating thickness was
observed, resulting in a significant fluctuation in the
composition. Therefore, as a first step, deposition of
Zr on
Ni
wires was conducted to assess the feasibility of a two-step coating
process to achieve the desired ternary
Ni-Ti-
Zr composition. The
deposition kinetics, intermetallic phases formed, coating
thicknesses, and composition were determined at 925 °C for various
coating durations. The samples reached approximately 12-13 at. %
Zr
after 3 hours of coating. The as-coated wires, upon
characterization via optical and laser microscopy, SEM, and EDX,
displayed a core-shell structure with intermetallic phases which
appeared to be Ni7Zr2 and Ni3Zr around the
Ni core demonstrating
the feasibility of the deposition process. The outcome of the
present study will provide insight to further research regarding
fabrication of these HTSMA microtubes, which can be utilized in the
automotive, aerospace, and oil industries.
