▼ In order to evaluate the feasibility of forming Pure Mg – Pure Mg and Mg Alloy – Mg Alloy joints using soldering and brazing, four filler metals (Sn, Sn-9Zn, Sn-9Zn+X wt%Mg and Mg:Zn:X(Sn-9Zn)) were used at peak heating temperatures of ~250°C, 350°C and 450°C. Differential Scanning Calorimetry (DSC) and microstructure characterization were used to evaluate the successful joints.
When using Sn as a filler metal, a joint forms, at temperatures as low as 235°C, which consists of a Mg-Sn eutectic filler layer and a continuous Mg2Sn intermetallic layer at the filler metal/Mg interface. This joint microstructure persists up to peak temperatures of 350°C and 450°C. The main effect of increasing the peak temperature causes an increase in the thickness of the Mg2Sn layer.
Joints formed using Sn-9Zn prealloyed filler metal, developed a filler metal composition according to a Sn rich Mg-Sn-Zn ternary microstructure. A continuous Mg2Sn layer still formed in the joint. Ternary phase diagram predictions support the development of a number of MgxZny intermetallic compounds. However, only isolated experimental evidence of Mg-Zn liquid formation was present at peak heating temperature of 350°C and no evidence of MgxZny intermetallic layers was observed for both base metal systems using Sn-9Zn filler metal at 250°C and 350°C. Upon further heating above 350°C, a Mg7Zn3 layer forms which eventually leads to a Mg-Zn eutectic liquid formation as 450°C is reached.
Wide gap Transient Liquid Phase Bonding (TLPB) was carried out by adding Mg to Sn-9Zn filler metal. Decrease in liquid volume fraction during solidification was noted with increase in Mg wt% as well as an increase in heating temperatures. Complete consumption of the filler metal was observed at 30wt% Mg and 450°C. Microstructural events were noted to be similar to Mg-Mg couples using Sn-9Zn filler metal.
Mg-Zn, 50:50 wt% filler metal was thus used to evaluate joints without Mg2Sn intermetallic formation. Mg-Zn binary liquid phase formation was found to correspond to 342°C upon initial heating and presence of solid Mg7Zn3 in microstructure was found in samples heated to 350°C. Increase in diffusional solidification of Zn into the unreacted Mg powder and Mg base metal was noticed upon further heating to 450°C.
Significant influence on the microstructure was noticed with addition of prealloyed Sn-9Zn powder to Mg-Zn filler metal mixture. Sn-9Zn was observed to be consumed in solid state during initial heating while alloying and dissolution of Pure Mg particles was seen to be accelerated. All Pure Mg powder was consumed indicating a large volume fraction present at 450°C in the case of filler containing 10% Sn-9Zn. The primary cellular grains of (Mg) grow from the Mg base metal substrate and Mg7Zn3 solidifies in the intercellular region. In the original filler metal portion of the diffusion couple, a mixture of (Mg), Mg7Zn3 and eutectic appears with a more dispersed character indicative of an equiaxed growth process. Promising results from 45Mg:45Zn:10(Sn-9Zn) wt% and peak…

▼ Hot corrosion is a predominant type of degradation that takes place in gas turbine engine
components. Wide-gap
brazing is a commonly used method for joining extremely difficult-to-weld aerospace materials such as the superalloys used in gas turbine engines. Therefore, effects of
brazing and use of different interlayer materials on hot corrosion resistance of brazed IN738 superalloy were studied.
Brazing was observed to result in significant reduction in the hot corrosion resistance of the superalloy. However, application of composite powder mixture, which consists of additive superalloy powder, enhanced the hot corrosion resistance of brazed samples. It is also found that although the use of composite powder mixture increased hot corrosion resistance of brazed alloy, if the additive powder completely melts, which is possible during
brazing, it can significantly reduce the hot corrosion resistance of the brazed joint. Elemental micro-segregation during solidification of the joint with completely melted powder mixture produces chromium depleted zones and consequently reduces hot corrosion resistance, since a
uniform distribution and adequate chromium concentration is necessary to combat hot corrosion. This has not been previously reported in the literature and it is crucial to the use of composite powder mixture for enhancing the properties of brazed superalloys.

▼ Transient liquid-phase diffusion
brazing is used in precision, hermetic joining applications as a replacement for diffusion bonding to reduce cycle times, reduce bonding pressure and improve yields. Studies showed that the interlayer used in diffusion
brazing can be detrimental due to the use of melting point depressants (MPDs). The goal of this study was to investigate the role of nanoparticles and their size distribution in reducing bonding temperature of stainless steel surfaces for Microfluidic applications, as nanoparticles have inherently lower melting point and higher diffusivity than that of their bulk counterpart.
The conventional interlayer has been replaced by a nickel nanoparticle (NiNP) film without any MPDs for diffusion
brazing of stainless steel 316L laminae.
Brazing was carried out in a uni-axial vacuum hot press at temperatures 750°C, 800°C, 900°C and 1000°C; at a bonding pressure of 10 MPa; at a heating rate of 10°C/min and dwell times of 1 and 2 hrs at each temperature. Comparison among the conventionally diffusion bonded, diffusion brazed and NiNP diffusion brazed samples is made with regard to microstructural evolution, diffusional profile and bond strength. Taken together, the results show that NiNP-assisted diffusion brazed samples have continuous bond line with low void fraction and high shear strength compared to conventionally diffusion bonded and brazed samples. Also, comparing within the NiNP diffusion brazed group, the samples brazed at 900°C have the best results. Effect of particle size on diffusion
brazing of stainless steel 316 was also studied with the help of two different sets of nanoparticles (N1: average particle size of 46.7±6.2 nm and N2: average particle size 8.8±0.9 nm. Results showed that the sample brazed with 8.8 nm particles indicated better results with a more homogeneous bondline structure. The findings of this work have positive implications for the economics of NP-assisted diffusion
brazing.

▼ Adverse changes of background atmosphere in a brazing chamber cause qualitative and quantitative deterioration of joint formation in an aluminum brazing process. This study offers an insight into the adverse effects with gradually adjusted atmospheric conditions in terms of oxygen and humidity levels. Corresponding responses of the molten clad flow and the joint formation upon resolidification vs. atmospheric conditions are documented by comparative tests involving self-fluxing and surface-fluxing brazing sheets: 1) in situ and in real time study of the onset of melting, clad flow, and joint formation, and 2) inclined wedge-tee mating tests for brazeability assessment. The surface-fluxing brazing sheet in series of tests was covered with potassium fluoroaluminate flux, while the self-fluxing brazing sheet with the composite material was executed without extra flux addition. Typical outcomes of joint formation under adverse atmosphere including smaller joint size, non-uniform joint formation, in-completed joining area, and no joint formation were documented. Transitional behavior of deteriorating joint formation is observed in increasing oxygen and humidity levels. The self-fluxing material demonstrated a remarkable resilience against an adverse atmospheric impact comparing to the surface-fluxing material.

▼ In the automotive industry a commonly used material is thin steel sheets coated with a thin layer of zinc for corrosion resistance purposes. Welding of this material, with the high temperatures involved, causes problems with zinc burn-off leading to reduced corrosion resistance. The zinc evaporation also causes arc disturbances leading to spatter formation, pores and difficulties achieving good visual weld quality. The joints are in many cases visible or semi-visible (e.g. visible after opening a door) and “A-grade” quality is demanded, meaning no visible discontinuities are allowed. It also implies a smooth and generally appealing appearance of the joint. An alternative to welding is brazing, and laser brazing meets the requirements but the process is associated with high costs. In the national project “LEX-B”, funded by Vinnova, the possibilities of using arc brazing, in particular one MIG/MAG brazing and two TIG brazing processes, for some automotive applications are investigated. This master thesis is connected to the first part of the project and aims at compiling data for making a selection of the most promising process to investigate and optimise further. LEX-B is conducted in cooperation between Swerea KIMAB, Volvo Trucks, Scania CV and University West. The joint of interest is a lap joint between bottom and upper sheets of 1.2 mm and 0.8 mm respectively that represents a joint on the side of a truck cabin. The requirements are visual A-grade quality and tensile shear strength of 300 MPa.In the project the MIG/MAG process Cold Metal Transfer (CMT) was compared to the TIG processes forceTIG and Plasmatron. CMT was experimentally investigated while the results for the other two processes were obtained partly from a previous study and partly from Volvo Trucks where tests were performed simultaneously. A system for measuring data for the process was developed, test specimens were brazed and examined visually and mechanical destructive testing was performed to ensure the tensile shear strength. Parameter studies were done for further process optimisation.
Weight reduction of vehicles is a key objective in the automotive industry. Particularly, the use of aluminum alloys for the roof is one of the most promising path studied by manufacturers to save several kilograms. Therefore, the laser brazing process has a place of choice for assembling heterogeneous aluminum roof / steel body-side. However, in addition to issues related to the heterogeneity of the welded joint (formation of intermetallic compounds, for example), issues related to the mass production emerge: an environment with strong industrial constraints, high and robust levels of compliance, a production rate involving high brazing speeds between 4 and 6 m / min and fitting with industrial…

▼ In the last two decades or so, hybrid structures from dissimilar materials and/or sheet gauges have been developed to achieve weight reduction while maintaining or even improving structural performance such as stiffness, crash and impact behavior. In particular, welded and brazed sheet materials in the form of tailor blanks (TBs) are being increasingly used or considered for future applications in different applications such as automotive, aerospace and marine constructions as they offer attractive combination of strength and performance in applications where weight reduction is desirable. However, technical problems are often encountered during forming of TBs from dissimilar base sheet materials with different thickness and/or strength. These include weld line movement and non-uniform deformation. Additionally, there are premature weld failures due to the presence of softening zone (as in TBs made from advanced high strength steels), and brazed interface failure due to insufficient bonding and wetting (as in TBs made from steel and aluminum). These areas of forming of TBs need to be scientifically studied to advance the use of dissimilar materials.
The current research involves an understanding of deformation and forming behavior of steel-to-steel tailor welded blanks (TWBs) made from advanced high strength steel (AHSS) such as dual phase (DP780) steel. The research also involves a study of deformation behavior of steel-to-aluminum tailor brazed blanks (TBBs). TWBs have been successfully joined using a relatively new welding techniques such as defocused fiber laser welding. TBBs, on the other hand, have been successfully produced by fiber Laser/MIG hybrid
brazing and Cold Metal Transfer
brazing (CMT).
In addition, the formability of TWBs of different gauges and/or strengths was tested by using a new, simple and reproducible method of formability testing using a double-layer blank method. This method was devised and assessed for testing various steel combinations in different strain paths such that the weld line stayed in position with respect to forming tools and is subjected to the same stress and strain state as the parent material in the weld and its vicinity. Moreover, results from conventional stretch forming tests, single-layer blank, and the double-layer method were compared at the macroscopic level (such as weld line movement, forming limit etc.) as well as at the microscopic level (such as failure location within the weld and failure mode) to isolate the advantages of the proposed double-layer method.
With regard to TBBs made by fiber Laser/MIG and CMT
brazing methods, a fundamental knowledge and understanding of the local deformation behavior and material plastic ow in and around the brazed steel-aluminum interfaces were obtained by conducting miniature tensile mechanical tests that focus on continuous observation of the brazed region under a high magnification optical microscope to assess the ductility of the brazed joint and its capacity to carry the load during a material shaping…

▼ The fundamental chemical processes leading to the formation of braze joints between alumina of ≥95 wt.% Al2O3 and Kovar® (Fe-29Ni-17Co wt.%) using Ag-Cu-Ti-based active braze alloys (ABAs) have been clarified in this work. In addition, the effects on the resultant microstructure of altering the peak brazing temperature (Tp), time at Tp and the purity of the alumina with up to ~5 wt.% silica have been determined. Two commercially available Ag-Cu-Ti-based ABAs containing 1.8 and 4.5 wt.% Ti commonly used for the brazing of alumina were used in this work. Initially, alumina/Ag-Cu-Ti/alumina joints were prepared to eliminate metal dissolution from the Kovar® into the ABA so that the chemical interaction between the ABA and the alumina was undisturbed and could be studied separately. Conditions simulating those of a commercial process result in a bi-layered structure at the ABA/Al2O3 interface that is mostly comprised of Ti3Cu3O, which is in contact with the ABA, alongside a thin γ-TiO layer on the Al2O3. Brazing experiments using single crystal Al2O3 revealed that the titanium in the ABA first reacts with the Al2O3 to form a transient Ti2O layer, which then enables the ABA to wet the Al2O3. The Ti2O layer breaks down quickly to support the growth of Ti3Cu3O particles that nucleate behind it and are in contact with the ABA. Particles of γ-TiO are shown to be the last interfacial phase to form in the joint by a reaction between Al2O3 and titanium which has diffused through the Ti3Cu3O. The addition of Kovar® next to the ABA does not change the intrinsic chemical reactions occurring at the ABA/Al2O3 interface. However, the extent to which the Ti3Cu3O and γ-TiO layers grow is limited as a consequence of the reactions occurring at the ABA/Kovar® interface. Intergranular silica in the alumina is required to establish a chemical bond between the alumina and ABA using typical brazing conditions. The formation of a Fe2Ti layer on the Kovar® and its growth, along with adjacent Ni3Ti particles in the ABA, dominate the microstructural developments at the ABA/Kovar® interface. Joints with uniform microstructures containing continuous reaction layers indicative of good chemical bonding at each interface were only produced by brazing for short periods of time using a Tp very close to the ABA liquidus temperature. This was also the case for brazing with the high melting temperature ABA Copper ABA® (Cu-3.0Si-2.3Ti-2.0Al wt.%).

The duplex stainless steels (DSS) are characterized by its microstructure consisting of austenite in a ferritic matrix with mean volumetric fraction of 50% for each phase. The combination of these features gives them excellent mechanical strength and corrosion resistance. The welding / joining of these steels are often considered as a critical operation, since, subjected to thermal cycles, they have their microstructures changed and, consequently, their properties. Therefore, joining processes without temperature gradients, like brazing, are shown as a practical solution for joining these steels. However, the proper development of brazing process of DSS involves important issues concerning the choice of processing parameters and the brazing filler metal together with heating and cooling brazing thermal cycles. This study aims at evaluating the brazeability of DSS UNS S32101 (lean duplex), UNS S32304 (lean duplex), UNS S32507 (superduplex) and UNS S32707 (hyperduplex) by characterizing the brazed joint. These steels were brazed in a furnace with filler metal BNi-7…

▼ Advanced aluminum graphite composites have unique thermal properties due to opposing coefficients of thermal expansion of aluminum and graphite. The thermal and mechanical properties of such composites are anisotropic due to directional properties of graphite fibers and their designed orientation. A joint with different fiber orientations would theoretically produce an isotropic material for thermal management.
This paper presents results for welding and
brazing of the composite using different joining techniques. Laser welding of Al-Gr composite showed that a power density above 30kW/mm2 gives a weld with microstructure defects. Also the laser beam melts the matrix and delaminates the graphite fibers. The molten aluminum reacts with graphite to form aluminum carbide (Al4C3).
The joint strength is compromised when laser welding at optimal conditions to minimize the carbide formation. Also porosity and redistribution of graphite fibers is seen during laser welding. These defects prompt us to consider a low temperature joining.
Brazing is considered since the low melting temperature of a filler material suppresses the formation of Al4C3 while minimizing pores and microstructural defects in the joint. Microstructural study and shear test are performed to analyze the joints.
Shear strengths of brazed joints are determined to be 20-21MPa which is comparable to the composite shear strength (46.5MPa in x-y plane and 19MPa in z plane). The fracture surface is found to be mostly on the composite rather than in brazed material or along the interface. Also, the microstructural study showed no Al4C3 formation and minimal porosity in the brazed region. These results show a successful joining of the composite using laser
brazing and resistance
brazing methods.

▼ Wide cracks in land-based Ni- or Co-base superalloy
turbine components are difficult to repair successfully using
conventional welding or
brazing techniques. This project examined
the feasibility of liquid phase diffusion
brazing using novel Ni-
and Co-base braze alloys containing Hf or Zr as melt point
depressant for the repair of wide cracks in turbine components. An
optimized braze cycle was developed and the joints were evaluated
using various metallographic techniques and mechanical tests
(elevated temperature tensile tests, creep rupture tests and low
cycle fatigue tests). Microstructural examination revealed the
presence of Hf- or Zr-rich intermetallic phases (most likely Ni7Hf2
or Ni5Zr) in Ni-base braze joints. These intermetallic compounds
were, however, observed to be significantly softer than the boride
phases routinely found in commercially available braze alloys with
boron as melt point depressant. As a result, the novel wide gap
brazed joints displayed excellent mechanical properties (ranging
from 80% to 100% of the base metal’s properties). The low cycle
fatigue properties of wide gap braze joints performed using a
combination of MarM247 superalloy powder and Ni-Cr-Hf or Ni-Cr-Zr
braze filler metals were found to be superior to those of the
widely used Ni-Cr-B braze filler metals. Wide gap braze repair of
FSX-414 Co-base superalloy using novel MarM509/MarM509B and
MarM509/Co-Hf braze alloys resulted in high temperature tensile
properties equivalent to those of weld repairs in the same parent
material (using Nozzalloy filler metal). The creep rupture and low
cycle fatigue (LCF) properties of the braze joints were superior to
those of welds performed using MarM918 filler metal.

The present work is part of the Fourth Generation Fast Reactors program. One of the key issues is the joining of the SiCf/SiC ceramic matrix composites (CMC) to seal the combustible cladding. At the present time, no chemical composition as a joint is refractive enough to face the expected operating temperatures. The aimes of this study are the following : (1) the identification of a joining composition and its associated elaboration process answering the specifications, (2) the validation of a local and fast heating process and (3) the definition of mechanical tests to caracterise these joinings. We describe the methodology and the results for joining SiC and SiCf/SiC substrates at solid and liquid state using metallic silicides. Joint integrity and joint strength can be improved by adding small SiC particles to the silicides powders. Chemical reactivity, wettability tests and thermo-mechanical properties analysis have been carried out on the joints. Cross sections of the assembly were prepared to study the joint/substrate chemical bonding, the cracking and the crack deflection in the vicinity of the interface. Also, one of the challenge consists in using a local heating at a high temperature (around 1800°C) for a short time to avoid the degradation of the composite structure. The assemblies…

Neurodegenerative diseases are increasingly present in our society but they are also better known and treated. For example, deep brain stimulation is nowadays used to treat diseases such as Parkinson disease. For this purpose, a pacemaker-like device localized in the infraclavicular region is commonly used to deliver electrical pulses in concerned area of the brain thanks to electrodes. In order to avoid some complications, an ultrathin housing was designed. It could be directly implanted under the scalp, close to the area to be treated. Materials of the housing have to be display some features. TA6V, yttria-stabilized zirconia sheets and a hermetic brazing with a Ti2Ni joint were selected to develop this housing.Yttria-stabilized zirconia sheets have remarkable properties but they undergo a degradation caused by hydrothermal aging. An accelerated aging study was done on…

▼ If an expensive part such a turbine blade or high quality tool needed to be refurbished instead of discarded, the part would have be coated in a way that would resemble or even exceed its previous surface properties. In this regard, this work studies a tungsten carbide-nickel braze alloy hardface composite prepared by liquid infiltration. A unique polymeric binder system was used to form the
brazing cloth which formed the carrier for the tungsten carbide and nickel braze alloy particles. After thermal pyrolysis of the binder, the nickel braze alloy would infiltrate into a porous tungsten carbide layer becoming a hard surface coating or hardfacing. These
brazing cloths were formulated to achieve a theoretical full density coating after the infiltration process. The hardface would also be brazed to its base substrate. In this study, infiltration of a porous material and
brazing are mated in one continuous process. The goal of this research is the measure of hardfacing in relations to powder-polymer processing, infiltration of porous materials and
brazing cycles to achieve superior hardness and braze interface quality.

▼ High entropy alloys (HEAs), also called multi-principal component alloys, are novel alloys containing at least five elements with an atomic percent ranging between 5% and 35%. HEAs have attracted attention due to their unique properties such as high strength, good ductility, and high resistance to corrosion and wear. However, applications of HEAs still need to be explored. In this study, a new HEA filler metal (Fe5Co20Ni20Mn35Cu20) was designed for
brazing of Inconel 600 alloy. Thermodynamic simulation, using Thermo-Calc software, was performed to design the composition of the HEA. A face-centered cubic (FCC) crystal structure was achieved that balanced strength, ductility and a melting range lower than the solidus temperature of Inconel 600. Differential thermal analysis (DTA) confirmed that the as-cast HEA had a solidus temperature of 1080 °C and a liquidus temperature of 1150 °C, which were in good agreement with the melting range predicted by Thermo-Calc using the newly published “HEA 1.0” database. Only a 10 °C discrepancy was identified. Through wetting angle tests at various temperatures, the optimum
brazing temperature for this HEA was determined to be 1200 °C. The as-cast HEA button was cold rolled into foils with different thickness ranging from 50 to 300 µm for
brazing tests. The
brazing time was varied from 15 to 120 min. Effect of
brazing time and foil thickness on the shear strength of the brazed joint were evaluated. A maximum shear strength of 530 MPa was achieved with a
brazing time of 90 min and a foil thickness of 300 µm. With a fixed
brazing time of 90 min, the shear strength reduced continuously to a minimum value of 302 MPa with decreasing foil thickness. Microscale digital image correlation (DIC) was used to map localized strain distribution at the brazed joints during the shear test. Moreover, metallurgical characterizations including optical microscopy (OM), scanning electron microscopy (SEM), and energy dispersive spectroscopy (EDS) were carried out at the interface to explain the observed mechanical behaviors. In addition, interface reactions between as-cast, oxidized FeCoNi(AlSi)0.2 HEA and aluminum melt at 700 °C were investigated to evaluate the alloy’s potential for use as mold material for casting of aluminum alloys. It was found that, compared with Fe, the as-cast and oxidized HEA have a thinner reaction products layer. Oxidized HEA had the thinnest layer. Pre-oxidation treatment of HEA is an effective and economical way to improve the mold material’s resistance to aluminum melt attack.

A Component-Level Study on the Effect of Warm Forming on Formability and Springback of Aluminum Alloy Brazing Sheet.

▼ This thesis investigates the effect of warm forming (up to 350⁰C) on the formability and springback behavior of AA3003/AA4045 brazing sheet (0.2 mm gauge) for three temper conditions: O-, H22- and H24-tempers. The geometry under study is referred as a surrogate heat-exchanger component (SHC) and contains complex features found on commercial automotive thermal management systems.
The hardening behavior of the material was modeled with the well-known extended Nadai phenomenological model, which captured the thermal softening, strain rate sensitivity and negative hardening behavior at elevated temperatures. Tensile simulations were performed and compared to the experimental results, demonstrating good agreement.
Four tooling configurations that consider different die designs, blank geometries, and forming method were developed to improve the formability and wrinkling behavior associated with the aggressive geometries found in the SHC. Finite element models were used to predict the results of the tooling configurations in the development process. The tooling configuration with the best formability, wrinkling behavior and process efficiency was selected. Formability improvement was not clearly observed with the warm forming process. However, preliminary observations show that the reduction in springback using warm forming was very effective.
With the selected tooling configuration, more in-depth springback characterization was completed for a wide range of forming process parameters such as: temperature, punch load, sheet direction, and holding time. At room temperature, H22- and H24-tempers exhibited significantly higher springback compared to O-temper, which can be attributed to the higher strength of the harder tempers. The effect of warm forming on springback was negligible for the O-temper but significant for harder tempers. For H24, a springback reduction up to 88% was observed at 325⁰C relative to room temperature at high punch load condition.
Numerical simulations were performed to predict the springback and were compared to the experiments. The simulations considered several different factors that affect springback behavior such as through-thickness compression, thermal expansion and bi-metallic strength gradient. The simulation results qualitatively captured the effect of temperature on springback in the experiments with moderate quantitative agreement. The largest discrepancy was associated with an inability of the model to accurately predict the effect of punch load on springback.
Overall, this study has served to characterize warm forming technology for a potential commercial application in the automotive heat exchanger industry. It was shown that the warm forming process did not offer significant benefit in terms of formability and wrinkling behavior; tooling optimization was more effective for formability and wrinkle control. However, warm forming was very beneficial in reducing springback, thus adoption of this technology should be very useful in applications where part dimensional accuracy…

▼ The effect of surface oxides and the presence of ternary constituents were examined using differential scanning calorimetry (DSC) along with SEM, EDX, and TEM studies to quantitatively analyze the role of nickel in its use as a fluxless braze promoter for aluminum alloys during brazing. This braze promoter exhibits an exothermic reaction due to intermetallic reaction with neighboring aluminum and silicon which disrupts the tenacious surface oxide allowing molten liquid to flow. Seven surface conditions were created with various oxide thicknesses and surface chemistries to better understand their role in this fluxless brazing process. These surface altered coupons were then sputtered with various nickel thicknesses. DSC and post characterization techniques confirmed that a larger surface oxide poses a barrier to this intermetallic reaction and that nickel still remained present on the surface.

▼ This work presents an investigation into two areas : the development of zinc based brazing alloys for the joining of copper produced by the rapid solidification technique; the study of the development of microstructures in rapidly solidified dilute zinc alloys. A new model has been proposed, based on the present experimental results and the available data from the literature, to account for the ribbon formation mechanism. Within this model ribbon formation in melt spinning is mainly determined by the behaviour of the viscosity in undercooled melts. It has been shown that, contrary to previous studies, the present model can be used to predict the ribbon thickness of both crystalline and amorphous alloys, and the agreement with the measured values is excellent. The development of microstructures in dilute zinc alloys during rapid solidification has been studied by the deliberate addition of impurity elements. Significant differences in structures are observed between the dilute zinc alloys and high purity zinc. The high purity zinc exhibits a strong preferred orientation with the basal plane parallel to the ribbon surface. The severity of this texture markedly reduces with the formation of cellular substructures in dilute zinc alloys. The morphology of the cells depends on the type of impurity elements present. The presence of impurity elements which expand on solidification leads to the development of an eutectic-like structure consisting of regular lamellae. This requires reorientation of the basal plane and instability of the solid liquid interface during solidification. The instability conditions of the planar solid liquid interface during rapid solidification of these alloys have been examined by using the morphological stability criterion. A possible mechanism which accounts for the formation of unusual structures observed in rapidly solidified dilute zinc alloys has been proposed. The observed variety of microstructures of binary Zn-Mg alloys, and the structural transitions across the ribbon thickness have been reported. Comparisons are made between as-cast and rapidly solidified materials and the resulting structures have been described using a growth rate composition map. Rapidly solidified eutectic and hypereutectic alloys show a tendency to form an amorphous phase. A total of more than 50 zinc based alloys have been investigated for the development of brazing filler metal. Alloys have been examined, and their compositions optimized, in terms of their spreading and wetting abilities and brazing performances to obtain a suitable candidate. Based on the experimental results it has been suggested that Zn-Mg alloys could be used for the joining of copper. They exhibit a lower surface tension, a lower density and comparable mechanical properties to high temperature high strength silver based brazing alloys.

This study is about the impact of thermo-mechanical assembly processes of metal sheets, in the automotive industry context. The aim is to predict thermally induced deformations by using a numerical tool. We are particularly interested in Plasmatron and laser brazing processes that are used to assemble an automotive roof and the body side of the vehicle. Parts are made from 0,67 mm thickness XES thin metal sheet of about one meter length. To validate such complex non-linear numerical simulations with experimental observations, it is necessary to develop well-controlled and highly instrumented tests. In a first step, experimental welding brazing tests are carried out in order to identify validity domains, heat source model and thermal coefficients of exchange. In a second step, high temperature tension tests are performed to identify the behaviour of each material. These tests are instrumented with a new DIC protocol in order to measure displacement fields from 20°C to 1000°C. Finally, in order to validate the thermo-mechanical simulation, in-situ 3D Digital Image Correlation (stereo-correlation) measurements were performed during the welding-brazing assembly. For this purpose and due to the geometry of the involved parts, a new calibration method, based on the CAD part geometry has been developed.

▼ Within the mining industry, jaws are used for drilling in large quantities. Slots are milled in each jaw, into which tungsten-carbide teeth are fitted and brazed. The current
brazing process requires heating the whole jaw in a furnace for 4 hours, an inefficient and time consuming process. Induction
brazing offers a much faster, cheaper alternative that reduces electricity consumption. Through the development of a concentrated induction coil, consistent uniform
brazing can be achieved.
For
brazing at high production rates a furnace- based technique has disadvantages. These include inconsistency in outcomes, low efficiency and high electricity demand. Induction
brazing offers improvements in these respects, particularly if magnetic fields can be focused to give selective heating. However, difficulties may be experienced when
brazing metals of dissimilar size and magnetic properties, as magnetic field penetration may be insufficient to give rapid heating of the
brazing filler metal. This research proposes a coil design that guides the magnetic field to give penetration at desired locations, despite the presence of materials that could otherwise act as a magnetic shield. Magnetic modelling using the finite element method is presented, considering variations in magnetic diffusivity and skin depth in the approach to Curie temperatures. Comparison to a coil without magnetic field guidance indicates the proposed coil achieves superior performance.
This study will add to the scientific knowledge in the field of induction heating, specifically in the area of ensuring that a magnetic field penetrates to a
brazing region surrounded on all sides by conductive materials with differing properties.

▼ This work involves investigation of the kinetics data of a joint formation during aluminum alloy brazing. Data was generated by several groups of experiments conducted under conditions of a controlled oxygen level of the background brazing atmosphere. Generated data are examined to identify the phases of the joint formation and the time frame of its evolution. Specifically, the triple line kinetics data are analyzed to verify whether a power law between (1) the triple line of the molten metal preceding joint formation and (2) the formation time can be established for each formation phase. In addition, both initial and residual clad thicknesses on brazing sheets are studied to check phenomenologically an impact of silicon diffusion on joint formation. Formation shapes are also inspected in order to study if a 2-D configuration of joint formation is present. The kinetics data from different sets of experiments under adverse atmosphere conditions are compared to understand the impact of oxygen level on joint formation. This study is not necessarily aimed at building a mathematical model for T-Joint formation during brazing process, but intends to understand possible influential parameters on the development of the formation.

This evaluation sought the validation of the rework technique used in automotive evaporators manufacturing, where this failure on brazing operation is a main reason to high level of scrap. The rework technique consists in redoing the brazing operation and thermal treatment on evaporators which fail the leak test. The evaporators were subjected to rebrazing process in NOCOLOK furnace and surface treatment in thermal treatment furnace and evaluated through leak test device, using Helium (He) at 16bar of pressure and metallographic test to compare normally produced parts with rebrazing ones, evaluating the structural changes of the material. The results got from 05 experiments made showed that there were significant changes in the brazing joint, after the evaporators being subjected to the normal brazing process, followed by 04 more rebrazing cycles and thermal treatment. Therefore, for the automotive evaporators manufacturing the brazing execution is recommended and at the most a rebrazing, eliminating the possibility of execution of new rebrazing.

▼ Metal/ceramic interfaces using zirconia have dominated the industrial
applications in the last decade, due to the high mechanical strength and fracture
toughness of zirconia, especially at temperatures below 300 ºC. Also noteworthy is the
good ionic conductivity in high temperatures of this component. In this work joining
between ZrO2 Y-TZP and ZrO2 Mg-PSZ with austenitic stainless steel was studied.
These joints were brazed at high-vacuum after mechanical metallization with Ti using
filler alloys composed by Ag-Cu and Ag-Cu-Ni. The influence of the metallization, and
the affinity between the different groups (ceramic / filler alloys) was evaluated, in order
to achieve strong metal/ceramic joints. Evaluation of joints and interfaces, also the
characterization of base materials was implemented using various techniques, such as:
x-ray diffraction, leak test, three-point flexural test and scanning electron microscopy
with chemical analysis. The microstructural analysis revealed physical and chemical
bonds in the metal/ceramic interfaces, providing superior leak proof joints and stress
cracking, in order to a good joint in all brazed samples. Precipitation zones and reaction
layers with eutetic characteristics were observed between the steel and the filler metal

▼ Ag based soldering alloys are widely used in the fabrication of orthodontic appliances and always concerned the literature for their potential to release Cu and Zn through corrosion and/or wear mechanisms. Aim: The development of experimental Ag based brazing alloys free of Cu and Zn.Materials and Methods: Four commercially alloys were selected: Dentaurum Universal silver Soldering, Leone Orthodontic Solder, Nobil Metal Solder and Orthotechnology Silver Solder. The experimental alloys Ag12Ga, Ag10Ga5Sn, Ag20In and Ag7Sn were fabricated in an induction melting machine. 14 disk shape specimens were prepared for each alloy by melting each material in a reducing flame and after metallographic preparation SEM-EDX and XRD analysis was preformed. The hardness was measured employing Vickers testing. The electrochemical properties were evaluated by OCP, PDS, CP and EIS in a NaCl 0.9% and a Ringer’s electrolyte solution with the use of a mini cell system. Immersion testing was performed in the same solutions and the extracts of 4, 7 and 10 weeks were imposed to ICP analysis for the evaluation of ions concentrations. Hardness, OCP, Icorr and Ecorr were statistically analyzed by one way ANOVA and Holm-Sidak multiple comparison procedure (a=0.05). The results of the ICP were statistically analyzed using two way ANOVA and Holm-Sidak multiple comparison procedure (a= 0.05).Results: Commercially alloys belong to the Ag-Zn-Cu ternary system and are consisted of a Ag rich and a Cu rich FCC phase. AgGa and AgGaSn are two phase alloys whereas AgIn and AgSn single phase. All alloys demonstrated similar melting temperature range. The commercially alloys demonstrated higher hardness values. The OCP and Ecorr values were higher for the experimental alloys showing greater resistance to oxidation, whereas the Icorr magnitudes were lower indicating lower reaction kinetics. All alloys tested formed oxides and chlorides, though in the case of the commercially alloys a steady surface layer could not be formed and any salt depositions were vulnerable to pitting corrosion phenomena. Immersion testing revealed the release of Cu and Zn ions from the commercially alloys and Ga ions from AgGa and AgGaSn.Conclusions: The commercially alloys demonstrate an inferior behavior compared to the experimental ones. From the experimental alloys AgIn and AgSn showed a promising behavior as they did not release any ions in vitro and expressed low corrosion vulnerability.
